制程能力分析与研究(Process Capability Analysis And Study )一、何谓制程能力制程能力(Process Capability )又称工序能力,在QS-9000的核心工具之一的《统计过程控制》(SPC )中解释为“一个稳定过程的固有变差总范围”,其实也就是指处于稳定状态下的工序实际加工能力,即产出品质能够符合工程规格上能力或程度。
工序实施的前后过程均应标准化,在非稳定生产状态下的工序所测得工序能力是设有意义的,且工序能力的测定一般是在成批生产状态下进行的,工序能力分析与研究一般应用于产品的开发,设计,试产及量产中,在制程中的关键工序或重要工序也有必要的用到。
还是先看看管制界限、规格值与个别值分配之关系吧!通过图示说明以便让我们对制程能力有一个感性的认知:+※自然公差遠小於規格公差(6σ≤USL-LSL)時,当6σ≤ USL -LS L 时,是最理想情况。
如上图所示,个别值分配A 和规格的关系最佳,因为规格比制程变异大很多,即使制程平均值有很大移动,也不易超出规格界限;至于分配B 的变异比分配A 大,但所有个别值仍在规格内;而分布C 所显示的变异又更大,但仍在规格内。
为符合经济上的效益,允许制程平均值适度地偏离规格中心(譬如:分配B 和C),而不至于产生不良品。
如此可避免时常调整机具或寻找非机遇因素等造成之延误成本。
甚至考虑减少抽样次数,或者取消使用管制图。
※自然公差差不多等于规格公差(6σ=USL-LSL)时,X __ +3σX __ -3σX __规格上限(USL ) 规格下限(LSL )当6σ=USL-LSL,如果制程的次数分配与A相同则有99.73%的产品符合规格;但是当制程平均移动时(如分布B)或变异增大时(如分布C),则不良率可能远大于0.27%。
只有分布A的是处于统计管制内,不良品的发生率在可接受的范围之内,可是一但发生非机遇因素的变异,应立即加以矫正。

如何改善製程能力
參考下面常態分配圖,原製程能力不足,其製成品有一定比率超出下限規格,其改善對策有二:
1.縮小製程變異,也就是改善Cp,提高Cp的值。
2.移動製程中心,也就是改善Ck,減小Ck的值。
就技術的層面來看,欲縮小製程變異,也就是改變精度,通常意味著需要購買新的製造機器設備來改善機器尺寸上的誤差,或要求更精準的零件尺寸規格,來達到製成品的精度改善。
一般來說,只要改善產出機器內相關尺寸的位置,或改善組裝的工法,就能達到移動製程中心的目的,此時再配以管制圖的應用,控管相關的機器尺寸或工法,就能達成製成品良率的維持。
所以說,移動製程中心會比縮小製程變異來的簡單。
如果單純的製程中心移動,就能改善製成品的良率,一般人會先採用此法。

CPK:capablity of production index 制程能力,主要考察的是长期的制造能力,至少要大于1.33才代表有稳定的制造能力,最好大于1.66;CPK:Complex Process Capability index 的缩写,是现代企业用于表示制程能力的指标。
制程能力是过程性能的允许最大变化范围与过程的正常偏差的比值。
制程能力研究在於确认这些特性符合规格的程度,以保证制程成品不符规格的不良率在要求的水准之上,作为制程持续改善的依据。
当我们的产品通过了GageR&R的测试之后,我们即可开始Cpk值的测试。
CPK值越大表示品质越佳。

2. 同Cpk息息相关的两个参数:Ca , Cp.Ca: 制程准确度。
Cp: 制程精密度。
3. Cpk, Ca, Cp三者的关系:Cpk = Cp * ( 1 - |Ca|),Cpk是Ca及Cp两者的中和反应,Ca反应的是位置关系(集中趋势),Cp反应的是散布关系(离散趋势)4. 当选择制程站别Cpk来作管控时,应以成本做考量的首要因素,还有是其品质特性对后制程的影响度。
5. 计算取样数据至少应有20~25组数据,方具有一定代表性。
6. 计算Cpk除收集取样数据外,还应知晓该品质特性的规格上下限(USL,LSL),才可顺利计算其值。
7. 首先可用Excel的“STDEV”函数自动计算所取样数据的标准差(σ),再计算出规格公差(T),及规格中心值(u). 规格公差=规格上限-规格下限;规格中心值=(规格上限+规格下限)/2;8. 依据公式:Ca=(X-U)/(T/2) ,计算出制程准确度:Ca值9. 依据公式:Cp =T/6 ,计算出制程精密度:Cp值10. 依据公式:Cpk=Cp(1-|Ca|) ,计算出制程能力指数:Cpk值11.
