Sulfur in steels forms manganese sulfide inclusions (second-phase particles), which act as stress raisers in the primary shear zone. As a result, the chips produced break up easily and are small; this improves machinability. The size, shape, distribution, and concentration of these inclusions significantly influence machinability. A high percentage of lead in steels solidifies at the tip of manganese sulfide inclusions. In non-resulfurized grades of steel, lead takes the form of dispersed fine particles. Lead is insoluble in iron, copper, and alumin um and their alloys. Because of its low shear strength, therefore, lead acts as a solid lubricant (Section 32.11) and is smeared over the tool-chip interface du ring cutting. This behavior has been verified by the presence of high concentra tions of lead on the tool-side face of chips when machining leaded steels.When the temperature is sufficiently high-for instance, at high cutting spee ds and feeds (Section 20.6)—the lead melts directly in front of the tool, acting as a liquid lubricant. In addition to this effect, lead lowers the shear stress in the primary shear zone, reducing cutting forces and power consumption. Lead can be used in every grade of steel, such as 10xx, 11xx, 12xx, 41xx, etc. Le aded steels are identified by the letter L between the second and third numeral s (for example, 10L45). (Note that in stainless steels, similar use of the letter L means “low carbon,”a condition that improves their corrosion resistance.)However, because lead is a well-known toxin and a pollutant, there are se rious environmental concerns about its use in steels (estimated at 4500 tons of lead consumption every year in the production of steels). Consequently, there is a continuing trend toward eliminating the use of lead in steels (lead-free ste els). Bismuth and tin are now being investigated as possible substitutes for lea d in steels.Calcium-Deoxidized Steels. An important development is calcium-deoxidize d steels, in which oxide flakes of calcium silicates (CaSo) are formed. These f lakes, in turn, reduce the strength of the secondary shear zone, decreasing tool-chip interface and wear. Temperature is correspondingly reduced. Consequently, these steels produce less crater wear, especially at high cutting speeds.Stainless Steels. Austenitic (300 series) steels are generally difficult to mac hine. Chatter can be s problem, necessitating machine tools with high stiffness. However, ferritic stainless steels (also 300 series) have good machinability. Martensitic (400 series) steels are abrasive, tend to form a built-up edge, and req uire tool materials with high hot hardness and crater-wear resistance. Precipitati on-hardening stainless steels are strong and abrasive, requiring hard and abrasio n-resistant tool materials.The Effects of Other Elements in Steels on Machinability. The presence of aluminum and silicon in steels is always harmful because these elements com bine with oxygen to form aluminum oxide and silicates, which are hard and a brasive. These compounds increase tool wear and reduce machinability. It is es sential to produce and use clean steels.Carbon and manganese have various effects on the machinability of steels, depending on their composition. Oxygen has been shown to have a strong effect on the aspect ratio of the manganese sulfide inclusions; the higher the oxygen content, the lower the aspect ratio an d the higher the machinability.In selecting various elements to improve machinability, we should consider the possible detrimental effects of these elements on the properties and strengt h of the machined part in service. At elevated temperatures, for example, lead causes embrittlement of steels (liquid-metal embrittlement, hot shortness; see Se ction 1.4.3), although at room temperature it has no effect on mechanical prop erties.Sulfur can severely reduce the hot workability of steels, because of the fo rmation of iron sulfide, unless sufficient manganese is present to prevent such formation. At room temperature, the mechanical properties of resulfurized steelsdepend on the orientation of the deformed manganese sulfide inclusions (aniso tropy). Rephosphorized steels are significantly less ductile, and are produced so lely to improve machinability.20.9.2 Machinability of Various Other MetalsAluminum is generally very easy to machine, although the softer grades te nd to form a built-up edge, resulting in poor surface finish. High cutting speed s, high rake angles, and high relief angles are recommended. Wrought aluminu m alloys with high silicon content and cast aluminum alloys may be abrasive; they require harder tool materials. Dimensional tolerance control may be a pro blem in machining aluminum, since it has a high thermal coefficient of expans ion and a relatively low elastic modulus.Beryllium is similar to cast irons. Because it is more abrasive and toxic, t hough, it requires machining in a controlled environment.Cast gray irons are generally machinable but are. It produces a poor surf ace finish; tool wear is high.Titanium and its alloys have poor thermal conductivity (indeed, the lowest of all metals), causing significant temperature rise and built-up edge; they can be difficult to machine.Tungsten is brittle, strong, and very abrasive, so its machinability is low, although it greatly improves at elevated temperatures.Zirconium has good machinability. It requires a coolant-type cutting fluid, however, because of the explosion and fire.20.9.3 Machinability of Various MaterialsGraphite is abrasive; it requires hard, abrasion-resistant, sharp tools.Thermoplastics generally have low thermal conductivity, low elastic modul us, and low softening temperature. Prior to the advent of NC, all machine tools were manually operated and controlled. Among the many limitations associated with manual control machine tools, perhaps none is more prominent than limitation of operator skills. With manual control, the quality of the product is directly related to and limited to the skills of the operator. Numerical control represents the first major step away from human control of machine tools.Numerical control means the control of machine tools and other manufacturing systems through the use of prerecorded, written symbolic instructions. Rather than operating a machine tool, an NC technician tool to be numerically controlled, it must be interfaced with a device for accepting and decoding the programmed instructions, known as a reader.Numerical control was developed to overcome the limitation of human operators, and it has done so. Numerical control machines are more accurate than manually operated machines, they can produce parts more uniformly, they are faster, and the long-run tooling costs are lower. The development of NC led to the development of several other innovations in manufacturing technology:1. Electrical discharge machining.2. Laser cutting.3. Electron beam welding.Numerical control has also made machines tools more versatile than their manually operated predecessors. An NC machine tool can automatically produce a wide variety of parts, each involving an assortment of widely varied and complex machining processes. Numerical control has allowed manufacturers to undertake the production of products that would not have been feasible from an economic perspective using manually controlled machine tools and processes.Like so many advanced technologies, NC was born in the laboratories of the Masschusetts Institute of Technology. The concept of NC was developed in early 1950s with funding providedby the U.S.Air force. In its earliest stages, NC machines were able to make straight cuts efficiently and effectively.However,curved paths were a problem because the machine tool had to be programmed to undertake a series of horizontal and vertical steps to produce a curve. The shorter is straight lines making up the steps, the smoother is the curve. Each line segment in the steps had to be calculated.This problem led to the development in 1959 of the Automatically Programmed Tools(APT) language. This is a special programming language for NC that uses statements similar to English language to define the part geometry, describe the cutting tool configuration, and specify the necessary motions. The development of the APT language was a major step forward in the further development of NC technology. The original NC systems were vastly different fromthose used today. The machines had hardwired logic circuits. This instructional programs were written on punched paper, which was later to be replaced by magnetic plastic tape. A tape reader was used to interpret the instructions written on the tape for the machine. Together, all of this represented a giant step forward in the control of machine tools. However, there were a numberof problems with NC at this point in its development.A major problem wad the fragility of the punched paper tape medium. It was common forthe paper tape containing the programmed instructions to break or tear during a machining process. This problem was exacerbated by the fact that each programmed instructions had to be return through the reader. If it was necessary to produce 100 copies of a given part,it was also necessary to run the paper tape through the reader 100 separate times. Fragile paper tapes simply could not withstand the rigors of a shop floor environment and this kind of repeated use.This led to the development of a special magnetic plastic tape. Whereas the paper tape carried the programmed instructions as a series of holes punched in the tape, the plastic tape carried the instructions as a series of magnetic dots. The plastic tape was much stronger than thepaper taps, which solved the problem of frequent tearing and breakage. However, it still left two other problems.The most important of these was that it was difficult or impossible to change the instructions entered on the tape. To make even the most minor adjustments in a program of instructions, it necessary to interrupt machining operations and make a new tape. It was also still necessary to run the tape through the reader as many times as there were parts to be produced. Fortunately, computer technology became a reality and soon solved the problem of NC associated with punched paper and plastic tape.The development of a concept known as direct numerical control(DNC)solved the paperand plastic tape problems associated with numerical control by simply eliminating tape as the medium for carrying the programmed instructions. In direct numerical control machine tools are tied, via a data transmission link, to a host computer. Programs for operating the machine tools are stored in the host computer and fed to the machine tool as needed via the data transmission linkage. Direct numerical control represented a major step forward over punched tape and plastic tape. However, it is subject to the same limitations as all technologies that depend o a host computer. When the lost computer goes down, the machine tools also experience downtime. This problem led to the development of computer numerical control.The development of the microprocessor allowed for the development of programmablelogic controllers(PNC)and microcomputer. These two technologies allowed for the developmentof computer numerical control(CNC). With CNC, each machine tool has a PLC or a microcomputer that serves the same purpose. This allows programs to be input and stored at each individual machine tool. It also allows programs to be developed off-line and download at the individual machine tool. CNC solved the problems associated with downtime of the host computer, but it introduced another known as data management. The heat produced by friction is lost energy because no work takes place. Also , greater power is required to overcome the increased friction. Heat is destructive in that it causes expansion. Expansion may cause a bearing or sliding surface to fit tighter. If a great enough pressure builds up because made from low temperature materials may melt.There are three types of friction which must be overcome in moving parts: (1)starting, (2)sliding, and(3)rolling. Starting friction is the friction between two solids that tend to resist movement. When two parts are at a state of rest, the surface irregularities of both parts tend to interlock and form a wedging action. T o produce motion in these parts, the wedge-shaped peaks and valleys of the stationary surfaces must be made to slide out and over each other. The rougher the two surfaces, the greater is starting friction resulting from their movement .Since there is usually no fixed pattern between the peaks and valleys of two mating parts, the irregularities do not interlock once the parts are in motion but slide over each other. The friction of the two surfaces is known as sliding friction. As shown in figure ,starting friction is always greater than sliding friction .Rolling friction occurs when roller devces are subjected to tremendous stress which cause the parts to change shape or deform. Under these conditions, the material in front of a roller tends to pile up and forces the object to roll slightly uphill. This changing of shape , known as deformation, causes a movement of molecules. As a result ,heat is produced from the addedenergy required to keep the parts turning and overcome friction.The friction caused by the wedging action of surface irregularities can be overcome partly by the precision machining of the surfaces. However, even these smooth surfaces may require the use of a substance between them to reduce the friction still more. This substance is usually a lubricant which provides a fine, thin oil film. The film keeps the surfaces apart and prevents the cohesive forces of the surfaces from coming in close contact and producing heat .Another way to reduce friction is to use different materials for the bearing surfaces and rotating parts. This explains why bronze bearings, soft alloys, and copper and tin iolite bearings are used with both soft and hardened steel shaft. The iolite bearing is porous. Thus, when the bearing is dipped in oil, capillary action carries the oil through the spaces of the bearing. This type of bearing carries its own lubricant to the points where the pressures are the greatest.Moving parts are lubricated to reduce friction, wear, and heat. The most commonly used lubricants are oils, greases, and graphite compounds. Each lubricant serves a different purpose. The conditions under which two moving surfaces are to work determine the type of lubricant to be used and the system selected for distributing the lubricant.On slow moving parts with a minimum of pressure, an oil groove is usually sufficient to distribute the required quantity of lubricant to the surfaces moving on each other .A second common method of lubrication is the splash system in which parts moving in a reservoir of lubricant pick up sufficient oil which is then distributed to all moving parts during each cycle. This system is used in the crankcase of lawn-mower engines to lubricate the crankshaft, connecting rod ,and parts of the piston.A lubrication system commonly used in industrial plants is the pressure system. widely used in civil and hydraulic engineering nowadays, and its thermal stress increasingly attracts attention during design and construction.It is necessary to analyze the temperature field and thermal stress of important mass concrete structures with both routine methods and the finite element method(FEM).Some researchers have done a large amount of simulation analyses using FEM software(Tatro 1985;Barrett et al.1992;Kawaguchi and Nakane 1996;Zhu and Xu 2001;Zhu 2006), but difficulties in these methods remain.There are two main difficulties:(1)Most mass concrete structures are complex and difficult to model with FEM software.(2)Complete simulation is difficult with FEM softwarebecause of the complex construction processes and boundary conditions of concrete.The structure of the intake tower of the Yanshan Reservoir is complex.It is 34.5 m high and there is a square pressure tunnel at the bottom, the side length of which is 6 m.The intake tower was modeled in the 3D CAD software SolidWorks and imported into ANSYS with an interface tool.Then, using the APDL program, analysis of the temperature field and thermal stress during construction was conducted.2 Modeling in SolidWorks and interface processing between SolidWorks and ANSYS 2.1 Modeling in SolidWorks SolidWorks is a CAD/CAE/CAM/PDM desktop system, and the first 3D mechanical CAD software in Windows developed by the SolidWorks company.It provides product-level automated design tools(Liu and Ren 2005).The outside structure of the intake tower is simple but the internal structure is relatively complex.Therefore, the process of modeling is undertaken from the inside to the outside.The integrated and internal models of the intake tower are shown in Fig.1 and Fig.2.图片Fig.1 analyze aspects of structure, thermal properties, fluid, electromagnetics, acoustics and so on.In addition, the interface of ANSYS can be used to import the CAD model conveniently(Zhang 2005), which construction period involves aspects of the temperature field and thermal stress.The calculation must deal with the problems of simulation of layered construction, dynamic boundary conditions, hydration heat, dynamic elasticity modulus, autogenous volume deformation of concrete and thermal creep stress, which are difficult to simulate directly in ANSYS.APDL is a scripting language based on the style of parametric variables.It is used to reduce a large amount of repetitive work in analysis(Gong and Xie 2004).This study carried out a simulation analysis of the temperature field considering nearly all conditions of construction, using the birth-death element and programming with APDL.3.1 Solving temperature field principle 3.1.1 Unsteady temperature field analysis The temperature of concrete changes during the construction period due to the effect of hydration heat of cement.This problem can be expressed as a heat conduction problem with internal heat sources in the area.The unsteady temperature field T(x, y, z,D)is written as(Zhu 1999): 公式1where □ is the thermal conductivity of concrete, c is the specific heat of concrete, □ is the density of concrete, □ is hydration heat of cement is 公式 3 where t is the pouring time.The conversion between Q and □ is 公式4 The boundary conditions involve the laws of interaction between concrete and the surrounding the maintenance period, the insulation materials of concrete are steel formworks and straws, and the exothermic coefficient of the outer surface is reduced as equivalent processing.The exothermic coefficients of the steel formwork and the straw are 45 kJ/(m2h+0)and 10 kJ/(m2h+0),respectively.Based on the local temperature during construction, the following formula can be fitted according to the temperature variation curve: 公式63.2 Analysis of temperature field in ANSYS The simulation scheme of layered construction, which is based on the real construction scheme, is shown in T able 2.The curves Fig.5 shows that the maximum temperature of each layer occurs on the 3rd or 4th day after pouring, and then the temperature decreases with time, which is consistent with related literature(Lin and Cheng 1997;Luna and Wu 2000;Wu and Luna 2001).In Fig.5, the numbers of feature points from 2 to 8 are corresponding to their maximum temperature curves from Nodetemp 2 to Nodetemp 8, and the curve of Nodetemp 9 is the air temperature curve.Feature point 8, the maximum temperature of which is 29.934 □ , occurrin g on the 206th day of the total construction period, shows the maximum temperature rise during the construction period.Feature point 4, the coordinates of which are(16.4, 16.0, 5.0), shows the maximum temperature difference of 23.5340.4 Analysis of thermal stress of intake tower Expansion or contraction of the structure occurs during heating and cooling.If the expansion or contraction of different parts is inconsistent, then thermal stress occurs.The indirect method was adopted in this study: the temperature of nodes was first obtained in analysis of the temperature field, and then applied to the structure as a body load.4.1 Selection of calculating parameters The temperature field analysis.The maximum thermal stress of each point is shown in Table 5.Feature point 9, the coordinates of which are(17.4, 10.8, 8.0), is the point with the maximum thermal figures and table show that the maximum thermal stress of the intake tower is 1.68 MPa, occurring on the 90th day of the construction period, which is the end of the third layer maintenance period and the beginning of the pouring of the fourth layer.It is known that the thermal stress increases with the temperature difference.Feature point 9 is located at the interface between the third layer and the fourth layer.Thus, it is postulated that the maximum thermal stress is caused by the instantaneous temperature difference between two layers in the pouring period.In Fig.6, the S1_10 curve shows the ultimate tensile stress curve of concrete.It is known that the maximum thermal stress of each point in the intake tower during the construction period is less than the ultimate tensile stress of concrete.5 Conclusions ⑴ The problem of the interface between SolidWorks and ANSYS is resolved in this study, realizing an effective combination of the advantages of both SolidWorks and ANSYS and providing a basis for analysis in ANSYS.(2)Using abirth-death element and considering layered construction, dynamic boundary conditions, hydration heat, the dynamic elasticity modulus, autogenous volume deformation and creep of concrete, the temperature field and thermal stress during the construction period are conveniently obtained due to the virtues of secondary development with APDL.(3)The analysis of temperature shows that the temperature of concrete rises rapidly in the early stage of construction, reaches a maximum value of 29.934 □ on the 3rd or 4th day after pouring, drops thereafter, and is consistent with air temperature after about 30 days.The thermal stress increases with the temperature difference, and the occurrence time of the maximum thermal stress is consistent with that of the maximum temperature difference.The maximum thermal stress occurs at the interface of new and old layers and is caused by the instantaneous temperature difference, the value of which is 1.68 MPa.(4)The maximum thermal stress is less than the ultimate tensile stress of concrete, which illustrates that the curing measures in construction are effective.Meanwhile, in view of the fact that the maximum thermal stress occurs at the interface of new and old layers, more attention should be paid to it, especially when there is a long interval of time between the pouring of different The crank-and-rocker mechanism is widely used in the mechanical transmission. How to improve work ability and reduce unnecessary power losses is directly related to the coefficient of travel speed variation, the oscillating angle of the rocker and the ratio of the crank and rocker. The reasonable combination of these parameters takes an important effect on the efficiency and property of the mechanism, which mainly indicates in the evaluation of the minimum transmission angle.The aim realizing the optimal transmission of the mechanism is how to find themaximum of the minimum transmission angle. The design parameters are reasonably combined by the method of lessening constraints gradually and optimizing separately. Consequently, the complete constraint field realizing the optimal transmission is established.The following steps are taken in the usual design method. Firstly, the initial values of the length of rocker 3l and the oscillating angle of rocker ϕ are given. Then the value of the coefficient of travel speed variation K is chosen in the permitted range. We shall study gears in which the forces have three dimensions. The reason for this, in the case of helical gears, is that the teeth are not parallel to the axis of rotation. And in the case of bevel gears, the rotational axes are not parallel to each other. There are also other reasons, as we shall learn.Helical gears are used to transmit motion between parallel shafts. The helix angle is the same on each gear, but one gear must have a right-hand helix and the other a left-hand helix. The shape of the tooth is an involute helicoid. If a piece of paper cut in the shape of aparallelogram is wrapped around a cylinder, the angular edge of the paper becomes a helix. If we unwind this paper, each point on the angular edge generates an involute curve. The surface obtained when every point on the edge generates an involute is called an involute helicoid.The initial contact of spur-gear teeth is a line extending all the way across the face of the tooth. The initial contact of helical gear teeth is a point, which changes into a line as the teeth come into more engagement. In spur gears the line of contact is parallel to the axis of the rotation; in helical gears, the line is diagonal across the face of the tooth. It is this gradual of the teeth and the smooth transfer of load from one tooth to another, which give helical gears the ability to transmit heavy loads at high speeds. Helical gears subject the shaft bearings to both radial and thrust loads. When the thrust loads become high or are objectionable for other reasons, it may be desirable to use double helical gears. A double helical gear (herringbone) is equivalent to two helical gears of opposite hand, mounted side by side on the same shaft. They develop opposite thrust reactions and thus cancel out the thrust load. When two or more single helical gears are mounted on the same shaft, the hand of the gears should be selected so as to produce the minimum thrust load.Crossed-helical, or spiral, gears are those in which the shaft centerlines are neither parallel nor intersecting. The teeth of crossed-helical fears have point contact with each other, which changes to line contact as the gears wear in. For this reason they will carry out very small loads and are mainly for instrumental applications, and are definitely not recommended for use in the transmission of power. There is on difference between a crossed heli : cal gear and a helical gear until they are mounted in mesh with each other. They are manufactured in the same way. A pair of meshed crossed helical gears usually have the same hand; that is ,a right-hand driver goes with a right-hand driven. In the design of crossed-helical gears, the minimum sliding velocity is obtained when the helix angle are equal. However, when the helix angle are not equal, the gear with the larger helix angle should be used as the driver if both gears have the same hand.Worm gears are similar to crossed helical gears. The pinion or worm has a small number of teeth, usually one to four, and since they completely wrap around the pitch cylinder they are called threads. Its mating gear is called a worm gear, which is not a true helical gear. A worm and worm gear are used to provide a high angular-velocity reduction betweennonintersecting shafts which are usually at right angle. The worm gear is not a helical gear because its face is made concave to fit the curvature of the worm in order to provide line contact instead of point contact. However, a disadvantage of worm gearing is the high sliding velocities across the teeth, the same as with crossed helical gears.Worm gearing are either single or double enveloping. A single-enveloping gearing is onein which the gear wraps around or partially encloses the worm.. A gearing in which each element partially encloses the other is, of course, a double-enveloping worm gearing. The important difference between the two is that area contact exists between the teeth of double-enveloping gears while only line contact between those of single-enveloping gears. The worm and worm gear of a set have the same hand of helix as for crossed helical gears, but the helix angles are usually quite different. The helix angle on the worm is generally quite large, and that on the gear very small. Because of this, it is usual to specify the lead angle on the worm, which is the complement of the worm helix angle, and the helix angle on the gear; the two angles are equal for a 0-deg. Shaft angle.When gears are to be used to transmit motion between intersecting shaft, some of bevel gear is required. Although bevel gear are usually made for a shaft angle of 0 deg. They may be produced for almost any shaft angle. The teeth may be cast, milled, or generated. Only the generated teeth may be classed as accurate. In a typical bevel gear mounting, one of the gear is often mounted outboard of the bearing. This means that shaft deflection can be more pronounced and have a greater effect on the contact of teeth. Another difficulty, which occurs in predicting the stress in bevel-gear teeth, is the fact the teeth are tapered.Straight bevel gears are easy to design and simple to manufacture and give very good results in service if they are mounted accurately and positively. As in the case of squr gears, however, they become noisy at higher values of the pitch-line velocity. In these cases it is often go : od design practice to go to the spiral bevel gear, which is the bevel counterpart of the helical gear. As in the case of helical gears, spiral bevel gears give a much smoother tooth action than straight bevel gears, and hence are useful where high speed are encountered.It is frequently desirable, as in the case of automotive differential applications, to have gearing similar to bevel gears but with the shaft offset. Such gears are called hypoid gears because their pitch surfaces are hyperboloids of revolution. The tooth action between suchgears is a combination of rolling and sliding along a straight line and has much in common with that of worm gears.A shaft is a rotating or stationary member, usually of circular cross section, having mounted upon it such elementsas gears, pulleys, flywheels, cranks, sprockets, and other power-transmission elements. Shaft may be subjected to bending, tension, compression, or torsional loads, acting singly or in combination with one another. When they are combined, one may expect to find both static and fatigue strength to be important design considerations, since a single shaft may be subjected to static stresses, completely reversed, and repeated stresses, all acting at the same time.The word “shaft” covers numerous var iations, such as axles and spindles. Anaxle is a shaft, wither stationary or rotating, nor subjected to torsion load. A shirt rotating shaft is often called a spindle.When either the lateral or the torsional deflection of a shaft must be held to close limits, the shaft must be sized on the basis of deflection before analyzing the stresses. The reason for this is that, if the shaft is made stiff enough so that the deflection is not too large, it is probable that the resulting stresses will be safe. But by no means should the designer assume that they are safe; it is almost always necessary to calculate them so that he knows they are within acceptable limits. Whenever possible, the power-transmission elements, such as gears or pullets, should be located close to the supporting bearings, This reduces the bending moment, and hence the deflection and bending stress.Although the von Mises-Hencky-Goodman method is difficult to use in design of shaft, it probably comes closest to predicting actual failure. Thus it is a good way of checking a shaft that has already been designed or of discovering why a particular shaft has failed in service. Furthermore, there are a considerable number of shaft-design problems in which the dimension are pretty well limited by other considerations, such as rigidity, and it is only necessary for the designer to discover something about the fillet sizes, heat-treatment, and surface finish and whether or not shot peening is necessary in order to achieve the required life and reliability.Because of the similarity of their functions, clutches and brakes are treated together. In a simplified dynamic representation of a friction clutch, or brake, two in : ertias I and I traveling at the respective angular velocities W and W, one of which may bezero in the case of brake, are to be brought to the same speed by engaging the clutch or brake. Slippage occurs because the two elements are running at different speeds and energy is dissipated during actuation, resulting in a temperature rise. In analyzing the performance of these devices we shall be interested in the actuating force, the torque transmitted, the energy loss and the temperature rise. The torque transmitted is related to the actuating force, the coefficient of friction, and the geometry of the clutch or brake. This is problem in static, which will have to be studied separately for eath geometric configuration. However, temperature rise is related to energy loss and can be studied without regard to the type of brake or clutch because the geometry of interest is the heat-dissipating surfaces. The various types of clutches and brakes may be classified as fllows:. Rim type with internally expanding shoes. Rim type with externally contracting shoes. Band type. Disk or axial type. Cone type. Miscellaneous typeThe analysis of all type of friction clutches and brakes use the same general procedure. The following step are necessary:. Assume or determine the distribution of pressure on the frictional surfaces.. Find a relation between the maximum pressure and the pressure at any point. Apply the condition of statical equilibrium to find (a) the actuating force, (b) the torque, and (c) the support reactions.Miscellaneous clutches include several types, such as the positive-contact clutches, overload-release clutches, overrunning clutches, magnetic fluid clutches, and others.A positive-contact clutch consists of a shift lever and two jaws. The greatest differences between the various types of positive clutches are concerned with the design of the jaws. To provide a longer period of time for shift action during engagement, the jaws may beratchet-shaped, or gear-tooth-shaped. Sometimes a great many teeth or jaws are used, and they may be cut either circumferentially, so that they engage by cylindrical mating, or on the faces of the mating elements.Although positive clutches are not used to the extent of the frictional-contact type, they do have important applications where synchronous operation is required.Devices such as linear drives or motor-operated screw drivers must run to definite limit and then come to a stop. An overload-release type of clutch is required for these applications. These clutches are usually spring-loaded so as to release at a predetermined toque. The clicking sound which is heard when the overload point is reached is considered to be a desirable signal.An overrunning clutch or coupling permits the driven member of a machine to “freewheel” or “overrun” becau se the driver is stopped or because another source of power increase the speed of the driven. This : type of clutch usually uses rollers or balls mounted between an outer sleeve and an inner member having flats machined around the periphery. Driving action is obtained by wedging the rollers between the sleeve and the flats. The clutch is therefore equivalent to a pawl and ratchet with an infinite number of teeth.Magnetic fluid clutch or brake is a relatively new development which has two parallel magnetic plates. Between these plates is a lubricated magnetic powder mixture. An electromagnetic coil is inserted somewhere in the magnetic circuit. By varying the excitation to this coil, the shearing strength of the magnetic fluid mixture may be accurately controlled. presents a review of previously published literature on gearbox noise and vibration.The second paper describes a test rig that was specially designed and built for noise testing of gears.Finite element analysis was used to predict the dynamic properties of the test rig, and experimental modal analysis of the gearbox housing was used to verify the theoretical predictions of natural frequencies.In the third paper, the influence of gear finishing method and gear deviations on gearbox noise is investigated in what is primarily an experimental study.Eleven test gear pairs were manufactured using three different finishing methods.Transmission error, which is considered to be an important excitation mechanism for gear noise, was measured as well as predicted.The test rig was used to measure gearbox noise and vibration for the different test gear pairs.The measured noise and vibration levels were compared with the predicted and measured transmission error.Most of the experimental results can be interpreted in terms of measured and predicted transmission error.However, it does not seem possible to identify one single parameter,such as measured peak-to-peak transmission error, that can be directly related to measured noise and vibration.The measurements also show that disassembly and reassembly of the gearbox with the same gear pair can change the levels of measured noise and vibration considerably.This finding indicates that other factors besides the gears affect gearnoise.In the fourth paper, the influence of bearing endplay or preload on gearbox noise and vibration is investigated.Vibration measurements were carried out at torque levels of 140 Nm and 400Nm, with 0.15 mm and 0 mm bearing endplay, and with 0.15 mm bearing preload.The results show that the bearing endplay and preloadinfluence the gearbox vibrations.With preloaded bearings, the vibrations increase at speeds over 2000 rpm and decrease at speeds below 2000 rpm, compared with bearings with endplay.Finite element simulations show the same tendencies as the measurements.The fifth paper describes how gearbox noise is reduced by optimizing the gear geometry for decreased transmission error.Robustness with respect to gear deviations and varying torque is considered in order to find a gear geometry giving low noise in an appropriate torque range despite deviations from the nominal geometry due to manufacturing tolerances.Static and dynamic transmission error, noise, and housing vibrations were measured.The correlation between dynamic transmission error, housing vibrations and noise was investigated in speed sweeps from 500 to 2500 rpm at constant torque.No correlation was found between dynamic transmission error and noise.Static loaded transmission error seems to be correlated with the ability of the gear pair to excite vibration in the gearbox dynamic system.Keywords: gear, gearbox, noise, vibration, transmission error, bearing reflected in demands for lower noise levels in many areas of society, including the working environment.Employees spend a lot of time in this environment and noise can lead not only to hearing impairment but also to decreased ability to concentrate, resulting in decreased productivity and an increased risk of accidents.Quality, too, has become increasingly important.The quality of a product can be defined as its ability to fulfill customers’ demands.These demands often change over time, and the best competitors in the market will set the standard.Noise concerns are also expressed in relation to construction machinery such as wheel loaders and articulated haulers.The gearbox is sometimes the dominant source of noise in these machines.Even if the gear noise is not the loudest source, its pure high frequency tone is easily distinguished from other noise sources and is oftenperceived as unpleasant.The noise creates an impression of poor quality.In order not to be heard, gear noise must be at least 15 dB lower than other noise sources, such as engine noise.1.2 Gear noise This dissertation deals with the kind of gearbox noise that is generated by gears under load.This noise is often referred to as “gear whine” and consists mainly of pure tones at high frequencies corresponding to the gear mesh frequency and multiples thereof, which are known as harmonics.A tone with the same frequency as the gear mesh frequency is designated the gear mesh harmonic, a tone with a frequency twice the gear mesh frequency is designated the second harmonic, and so on.The term “gear mesh harmonics” refers to all multiples of the gear mesh frequency.Transmission error(TE)is considered an important excitation mechanism for gear whine.Welbourn [1] defines transmission error as “the difference between the actual position of the output gear and the position it would occupy if the gear drive were perfectly conjugate.” Transmission error may be expressed as angular displacement or as linear displacement at the pitch point.Transmission error is caused by deflections, geometric errors, and geometric modifications.In addition to gear whine, other possible noise-generating mechanisms in gearboxes include gear rattle from gears running against each other without load, and noise generated by bearings.In the case of automatic gearboxes, noise can also be generated by internal oil pumps and by clutches.None of these mechanisms are dealt with in this work, and from now on “gear noise” or “gearbox noise” refers to “gear whine”.MackAldener [2] describes the noise to transmission error.The vibrations are transmitted via the gears, shafts, and bearings to the housing(transmission).The housing vibrates, creating pressure variations in the surrounding air that are perceived as noise(radiation).Gear noise can be affected by changing any one of these three mechanisms.This dissertation deals mainly with excitation, but transmission is also discussed in the section of the literature survey concerning dynamic models, and in the modal analysis of the test gearbox in Paper B.Transmission of vibrations is also investigated in Paper D, which deals with the influence of bearing endplay or preload on gearbox noise.Differences in bearing preload influence a bearing’s dynamic properties like stiffness and damping.These properties also affect the vibration of the gearbox housing.1.3 Objective The objective of this dissertation is to contribute to knowledge about gearbox noise.The following specific areas will be the focus of this study: 1.The influence of gear finishing method and gear modifications and errors on noise and vibration from a gearbox.2.The correlation between gear deviations, predicted transmission error, measured transmission error, and gearbox noise.3.The influence of bearing preload on gearbox noise.4.Optimization of gear geometry for low transmission error, taking into consideration robustness with respect to torque and manufacturing tolerances.2 AN INDUSTRIAL APPLICATION −TRANSMISSION NOISE REDUCTION 2.1 Introduction This section briefly describes the activities involved in reducing gear noise from a wheel loader transmission.The aim is to show how the optimization of the gear geometry described in Paper E is used in an industrial application.The author was project manager for the “noise work team” and performed the gearoptimization.One of the requirements when developing a new automatic power transmission for a wheel loader was improving the transmission gear noise.The existing power transmission was known to be noisy.When driving at high speed in fourth gear, a high frequency gear-whine could be heard.Thus there were now demands for improved sound quality.The transmission is a typical wheel loader power transmission, consisting of a torque converter, a gearbox with four forward speeds and four reverse speeds, and a dropbox partly integrated with the gearbox.The dropbox is a chain of four gears transferring the powerto the output shaft.The gears are engaged by wet multi-disc clutches actuated by the transmission hydraulic and control system.2.2 Gear noise target for the new transmission Experience has shown that the high frequency gear noise should be at least 15 dB below other noise sources such as the engine in order not to be perceived as disturbing or unpleasant.Measurements showed that if the gear noise could be decreased by 10 dB, this criterion should be satisfied with some margin.Frequency analysis of the noise measured in the driver's cab showed that the dominant noise from the transmission originated from the dropbox gears.The goal for transmission noise was thus formulated as follows: “The gear noise(sound pressure level)from the dropbox gears in the transmission should be decreased by 10 dB compared to the existing transmission in order not to be perceived as unpleasant.It was assumed that it would be necessary to make changes to both the gears and the transmission housing in order to decrease the gear noise sound pressure level by 10 dB.2.3 Noise and vibration measurements In order to establish a reference for the new transmission, noise and vibration were measured for the existing transmission.Thetransmission is driven by the same type of diesel engine used in a wheel loader.The engine and transmission are attached to the stand using the same rubber mounts that are used in a wheel loader in order to make the installation as similar as possible to the installation in a wheel loader.The output shaft is braked using an electrical brake.2.4 Optimization of gears Noise-optimized dropbox gears were designed by choosing macro-and microgeometries giving lower transmission error than the original(reference)gears.The gear geometry was chosen to yield a low transmission error for the relevant torque range, while also taking into consideration variations in the microgeometry due to manufacturing tolerances.The optimization of one gear pair is described in more detail in Paper E.Transmission error is considered an important excitation mechanism for gear whine.Welbourn [1] defines it as “the difference between the actual position of the output gear and the position it would occupy if the gear drive were perfectly conjugate.” In this project the aim was to reduce the maximum predicted transmission error amplitude at gear mesh frequency(first harmonic of gear mesh frequency)to less than 50% of the value for the reference gear pair.The first harmonic of transmission error is the amplitude of the part of the total transmission error that varies with a frequency equal to the gear mesh frequency.A torque range of 100 to 500 Nm was chosen because this is the torque interval in which the gear pair generates noise in its design application.According to Welbourn [1], a 50% reduction in transmission error can be expected to reduce gearbox noise by 6 dB(sound pressure level, SPL).Transmission error was calculated using the LDP software(Load Distribution Program)developed atthe Gear Laboratory at Ohio State University [3].The “optimization” was not strictly mathematical.The design was optimized by calculating the transmission error for different geometries, and then choosing a geometry that seemed to be a good compromise, considering not only the transmission error, but also factors such asstrength, losses, weight, cost, axial forces on bearings, and manufacturing.When choosing microgeometric modifications and tolerances, it is important to take manufacturing options and cost into consideration.The goal was to use the same finishing method for the optimized gears as for the reference gears, namely grinding using a KAPP VAS 531 and CBN-coated grinding wheels.For a specific torque and gear macrogeometry, it is possible to define a gear microgeometry that minimizes transmission error.For example, at no load, if there are no pitch errors and no other geometrical deviations, the shape of the gear teeth should be true involute, without modifications like tip relief or involute crowning.For a specific torque, the geometry of the gear should be designed in such a way that it compensates for the differences in deflection related to stiffness variations in the gear mesh.However, even if it is possible to define the optimal gear microgeometry, it may not be possible to manufacture it, given the limitations of gear machining.Consideration must also be given to how to specify the gear geometry in drawings and how to measure the gear in an inspection machine.In many applications there is also a torque range over which the transmission error should be minimized.Given that manufacturing tolerances are inevitable, and that a demand for smaller tolerances leads to higher manufacturing costs, it is important that gears be robust.In other words, the important characteristics, in this case transmissionerror, must not vary much when the torque is varied or when the microgeometry of the gear teeth varies due to manufacturing tolerances.LDP [3] was used to calculate the transmission error for the reference and optimized gear pair at different torque levels.The robustness function in LDP was used to analyze the sensitivity to deviations due to manufacturing tolerances.The “min, max, level” method involves assigning three levels to each parameter.2.5 Optimization of transmission housing Finite element analysis was used to optimize the transmission housing.The optimization was not performed in a strictly mathematical way, but was done by calculating the vibration of the housing for different geometries and then choosing a geometry that seemed to be a good compromise.Vibration was not the sole consideration, also weight, cost, available space, and casting were considered.A simplified shell element model was used for the optimization to decrease computational time.This model was checked against a more detailed solid element model of the housing to ensure that the simplification had not changed the dynamic properties too much.Experimental modal analysis was also used to find the natural frequencies of the real transmission housing and to ensure that the model did not deviate too much from the real housing.Gears shafts and bearings were modeled as point masses and beams.The model was excited at the bearing positions by applying forces in the frequency range from 1000 to 3000 Hz.The force amplitude was chosen as 10% of the static load from the gears.This choice could be justified because only relative differences are of interest, not absolute values.The finite element analysis was performed by Torbjörn Johansen at Volvo Technology.The author’s contribution was the evaluation of the results of differenthousing geometries.A number of measuring points were chosen in areas with high vibration velocities.At each measuring point the vibration response due to the excitation was evaluated as a power spectral density(PSD)graph.The goal of the housing redesign was to decrease the vibrations at all measuring points in the frequency range 1000 to 3000 Hz.2.6 Results of the noise measurements The noise and vibration measurements described in section 2.3 were performed after optimizing the gears and transmission housing.The total sound power level decreased by 4 dB.2.7 Discussion and conclusions It seems to be possible to decrease the gear noise from a transmission bydecreasing the static loaded transmission error and/or optimizing the housing.In the present study, it is impossible to say how much of the decrease is due to the gear optimization and how much to the housing optimization.Answering this question would have required at least one more noise measurement, but time and cost issues precluded this.It would also have been interesting to perform the noise measurements on a number of transmissions, both before and after optimizing the gears and housing, in order to determine the scatter of the noise of the transmissions.Even though the goal of decreasing the gear noise by 10 dB was not reached, the goal of reducing the gear noise in the wheel loader cab to 15 dB below the overall noise was achieved.Thus the noise optimization was successful.3 SUMMARY OF APPENDED PAPERS 3.1 Paper A: Gear Noise and Vibration – A Literature Survey This paper presents an overview of the literature on gear noise and vibration.It is divided into three sections dealing with transmission error, dynamic models, and noise and vibration measurement.Transmission error is an important excitation mechanism for gear noise and vibration.It isdefined as “the differen ce between the actual position of the output gear and the position it would occupy if the gear drive were perfectly conjugate” [1].The literature survey revealed that while most authors agree that transmission error is an important excitation mechanism for gear noise and vibration, it is not the only one.Other possible time-varying noise excitation mechanisms include friction and bending moment.Noise produced by these mechanisms may be of the same order of magnitude as that produced by transmission error, at least in the case of gears with low transmission error [4].The second section of the paper deals with dynamic modeling of gearboxes.Dynamic models are often used to predict gear-induced vibrations and investigate the effect of changes to the gears, shafts, bearings, and housing.The literature survey revealed that dynamic models of a system consisting of gears, shafts, bearings, and gearbox casing can be useful in understanding and predicting the dynamic behavior of a gearbox.Forrelatively simple gear systems, lumped parameter dynamic models with springs, masses, and viscous damping can be used.For more complex models that include such elements as the gearbox housing, finite element modeling is often used.The third section of the paper deals with noise and vibration measurement and signal analysis, which are used when experimentally investigating gear noise.The survey shows that these are useful tools in experimental investigation of gear noise because gears create noise at specific frequencies related to the number of teeth and the rotational speed of the gear.3.2 Paper B: Gear Test Rig for Noise and Vibration Testing of Cylindrical Gears Paper B describes a test rig for noise testing of gears.The rig is of the recirculating power type and consists of two identical gearboxes,connected to each other with two universal joint shafts.Torque is applied by tilting one of the gearboxes around one of its axles.This tilting is made possible by bearings between the gearbox and the supporting brackets.A hydraulic cylinder creates the tilting force.Finite element analysis was used to predict the natural frequencies and mode shapes for individual components and for the complete gearbox.Experimental modal analysis was carried out on the gearbox housing, and the results showed that the FE predictions agree with the measured frequencies(error less than 10%).The FE model of the complete gearbox was also used in a harmonic response analysis.A sinusoidal force was applied in the gear mesh and the corresponding vibration amplitude at a point on the gearbox housing was predicted.3.3 Paper C: A Study of Gear Noise and Vibration Paper C reports on an experimental investigation of the influence of gear finishing methods and gear deviations on gearbox noise and vibration.Test gears were manufactured using three different finishing methods and with different gear tooth modifications and deviations.T able3.3.1 gives an overview of the test gear pairs.The surface finishes and geometries of the gear tooth flanks were measured.Transmission error was measured using a single flank gear tester.LDP software from Ohio State University was used for transmission error computations.The test rig described in Paper B was used to measure gearbox noise and vibration for the different test gear pairs.The measurements showed that disassembly and reassembly of the gearbox with the same gear pair might change the levels of measured noise and vibration.The rebuild variation was sometimes of the same order of magnitude as the differences between different tested gear pairs, indicating that other factors besides the gears affect gear noise.In a study of theinfluence of gear design on noise, Oswald et al.[5] reported rebuild variations of the same order of magnitude.Different gear finishing methods produce different surface finishes and structures, as well as different geometries and deviations of the gear tooth flanks, all of which influence the transmission error and thus the noise level from a gearbox.Most of the experimental results can be explained in terms of measured and computed transmission error.The relationship between predicted peak-to-peak transmission error and measured noise at a torque level of 500 Nm is shown in Figure 3.3.1.There appears to be a strong correlation between computed transmission error and noise for all cases except gear pair K.However, this correlation breaks down in Figure 3.3.2, which shows the relationship between predicted peak to peak transmission error and measured noise at a torque level of 140 Nm.The final conclusion is that it may not be possible to identify a single parameter, such as peak-to-peak transmission error, that can be directly related to measured noise and vibration.3.4 Paper D: Gearbox Noise and Vibration −Influence of Bearing Preload The influence of bearing endplay or preload on gearbox noise and vibrations is investigated in Paper D.Measurements were carried out on a test gearbox consisting of a helical gear pair, shafts, tapered roller bearings, and a housing.Vibration measurements were carried out at torque levels of 140 Nm and 400 Nm with 0.15 mm and 0 mm bearing endplay and with 0.15 mm bearing preload.The results shows that the bearing endplay or preload influence gearbox pared with bearingswith endplay, preloaded bearings show an increase in vibrations at speeds over 2000 rpm and a decrease at speeds below 2000 rpm.Figure 3.4.1 is a typical result showing theinfluence of bearing preload on gearbox housing vibration.After the first measurement, the gearbox was not disassembled or removed from the test rig.Only the bearing preload/endplay was changed from 0 mm endplay/preload to 0.15 mm preload.Therefore the differences between the two measurements are solely due to different bearing preload.FE simulations performed by Sellgren and Åkerblom [6]show the same trend as the measurements here.For the test gearbox, it seems that bearing preload, compared with endplay, decreased the vibrations at speeds below 2000 rpm and increased vibrations at speeds over 2000 rpm, at least at a torque level of 140 Nm.3.5 Paper E: Gear Geometry for Reduced and Robust Transmission Error and Gearbox Noise In Paper E, gearbox noise is reduced by optimization of gear geometry for decreased transmission error.The optimization was not performed strictly mathematically.It was done by calculating the transmission error for different geometries and then choosing a geometry that seemed to be a good compromise considering not only the transmission error, but also other important characteristics.Robustness with respect to gear deviations and varying torque was considered in order to find gear geometry with low transmission error in the appropriate torque range despite deviations from the nominal geometry due to manufacturing tolerances.Static and dynamic transmission error as well as noise and housing vibrations were measured.The correlation between dynamic transmission error, housing vibrations, and noise was investigated in a speed sweep from 500 to 2500 rpm at constant torque.No correlation was found between dynamic transmission error and noise.4 DISCUSSION AND CONCLUSIONS Static loaded transmission error seems tobe strongly correlated to gearbox noise.Dynamic transmission error does not seem to be correlated to gearbox noise in speed It is a vast field of engineering technology which not only concerns itself with the original conception of the product in terms of its size, shape and construction details, but also considers the various factors involved in the manufacture, marketing and use of the product.People who perform the various functions of mechanical design are typically called designers, or design engineers. Mechanical design is basically a creative activity. However, in addition to being innovative, a design engineer must also have a solid background in the areas of mechanical drawing, kinematics, dynamics, materials engineering, strength of materials and manufacturing processes.As stated previously, the purpose of mechanical design is to produce a product which will serve a need for man. Inventions, discoveries and scientific knowledge by themselves do not necessarily benefit people; only if they are incorporated into a designed product will a benefit be derived. It should be recognized, therefore, that a human need must be identified before a particular product is designed.Mechanical design should be considered to be an opportunity to use innovative talents to envision a design of a product, to analyze the systemand then make sound judgments on how the product is to be manufactured. It is important to understand the fundamentals of engineering rather than memorize mere facts and equations. There are no facts or equations which alone can be used to provide all the correct decisions required to produce a good design.On the other hand, any calculations made must be done with the utmost care and precision. For example, if a decimal point is misplaced, an otherwise acceptable design may not function.Good designs require trying new ideas and being willing to take a certain amount of risk, knowing that if the new idea does not work the existing method can be reinstated. Thus a designer must have patience, since there is no assurance of success for the time and effort expended. Creating a completely new design generally requires that many old and well-established methods be thrust aside. This is not easy since many people cling to familiar ideas, techniques and attitudes. A design engineer should constantly search for ways to improve an existing product and must decide what old, proven concepts should be used and what new, untried ideas should be incorporated.New designs generally have "bugs" or unforeseen problems which must be worked out before the superior characteristics of the new designs can be enjoyed. Thus there is a chance for a superior product, but only at higher risk. It should be emphasized that, if a design does not warrant radical new methods, such methods should not be applied merely for the sake of change.During the beginning stages of design, creativity should be allowedto flourish without a great number of constraints. Even though many impractical ideas may arise, it is usually easy to eliminate them in the early stages of design before firm details are required by manufacturing. In this way, innovative ideas are not inhibited. Quite often, more than one design is developed, up to the point where they can be compared against each other. It is entirely possible that the design which is ultimately accepted will use ideas existing in one of the rejected designs that did not show as much overall promise.Psychologists frequently talk about trying to fit people to the machines they operate. It is essentially the responsibility of the design engineer to strive to fit machines to people. This is not an easy task, since there is really no average person for which certain operating dimensions and procedures are optimum.Another important point which should be recognized is that a design engineer must be able to communicate ideas to other people if they are to be incorporated. Communicating the design to others is the final, vital step in the design process. Undoubtedly many great designs, inventions, and creative works have been lost to mankind simply because the originators were unable or unwilling to explain their accomplishments to others. Presentation is a selling job. The engineer, when presenting a new solution to administrative, management, or supervisory persons, is attempting to sell or to prove to them that this solution is a better one. Unless this can be done successfully, the time and effort spent on obtaining the solution have been largely wasted.Basically, there are only three means of communication available tous. These are the written, the oral, and the graphical forms. Therefore the successful engineer will be technically competent and versatile in all three forms of communication. A technically competent person who lacks ability in any one of these forms is severely handicapped. If ability in all three forms is lacking, no one will ever know how competent that person is!The competent engineer should not be afraid of the possibility of not succeeding in a presentation. In fact, occasional failure should be expected because failure or criticism seems to accompany every really creative idea. There is a great deal to be learned from a failure, and the greatest gains are obtained by those willing to risk defeat. In the final analysis, the real failure would lie in deciding not to make the presentation at all. To communicate effectively, the following questions must be answered:(1) Does the design really serve a human need?(2) Will it be competitive with existing products of rival companies?(3) Is it economical to produce?(4) Can it be readily maintained?(5) Will it sell and make a profit?Only time will provide the true answers to the preceding questions, but the product should be designed, manufactured and marketed only with initial affirmative answers. The design engineer also must communicate the finalized design to manufacturing through the use of detail and assembly drawings.Quite often, a problem will occur during the manufacturing cycle [3].It may be that a change is required in the dimensioning or tolerancing of a part so that it can be more readily produced. This fails in the category of engineering changes which must be approved by the design engineer so that the product function will not be adversely affected. In other cases, a deficiency in the design may appear during assembly or testing just prior to shipping. These realities simply bear out the fact that design is a living process. There is always a better way to do it and the designer should constantly strive towards finding that better way.Designing starts with a need, real or imagined. Existing apparatus may need improvements in durability, efficiently, weight, speed, or cost. New apparatus may be needed to perform a function previously done by men, such as computation, assembly, or servicing. With the objective wholly or partly defined, the next step in design is the conception of mechanisms and their arrangements that will perform the needed functions.For this, freehand sketching is of great value, not only as a record of one's thoughts and as an aid in discussion with others, but particularly for communication with one's own mind, as a stimulant for creative ideas.When the general shape and a few dimensions of the several components become apparent, analysis can begin in earnest. The analysis will have as its objective satisfactory or superior performance, plus safety and durability with minimum weight, and a competitive east. Optimum proportions and dimensions will be sought for each critically loaded section, together with a balance between the strength of the several components. BP domestic self-designed hot press forming techniques and water-cooling mould, the automo bile HSS can be produced to subst itute foreign vehicle parts.In general, with the enhancement of steel blank,s mechanical strength, its formabilitP is worsened dramaticallP. It is difficult to applP the traditional cold stamping technolog P into the f ield of pressing HSS. Thus, the hot stamping technologP of martensit icsteel blank is applied as a new technologP , which combines metal thermoplast ic forming metho d and water-cooling mould quenching principle. In this paper, boro n steel blank was formed and water-cooling mould was quenched simultane ouslP during the process of hot stamping . Comparedwith original automobile pearlite steel[ 2] , the automobile HSS obtained bP advanced hot press forming technique can reduce about 30% of the total vehicle mass and achieve compleP g eomet ries, high securitP and mechanical st reng th. The r easo n is that austenite microst ructure with optimal plast icitP and ductilitP can be obtained bP hot press forming at high temperature[ 3- 5] , and the HSS with both ePcellent mechanical properties and light weight will be obtainedafter being formed and quenched[ 6- 8] . The application of hot-formed thinner HSS plates will becoman important measure to realize vehicle light weight.1 EPperimental SetupIn order to form HSS at high temperature, and to avoid cracks and springback, thesam -ples need rapid heating and transform completelP into stabl eaustenite microst ructure. The mechanical properties of sample were analPzed bP tensiletest sPstem and the microstructure appear ance was analPzed bP metal lographic analPsis device.The shape and size of test sample are show n in Fig. 1.Fig 1 The shape and size of specimen2 Results and DiscussionMechanical propert ies of HSS ( boron steels)with different thicknesses ( 1.0mm,1.6mm,2.0mm,2.5 mm,3.0 mm and4.0 mm, respectivelP) were checked (GBT16865-1997 was consulted, and samples were selected along 0℃, 45℃and 90℃ rolling direction respec -tivelP ) . The unidirectional tensile tests (based on the metal tensile testing standard of GBT228-20KK ) were finished. Compared with USIBOR1500, the valuesof basic mechanical properties for HSS w ith dif ferent thicknesses in the ePperiment areshown in Fig 2.Fig 2 shows that after water-cooling quenching , the tensile strength and Pieldstrength of samples ( ePcept the one w ith thickness of 4.0 mm )reached 1 500 MPa and 1000 MPa, respect ivelP. The values of the strength were twice bet ter than those of samples before quenching , and nearlP the same to those of the plates of thickness 1.75mm from Acelor CompanP ( USIBOR1500 shown in Fig 1) .Fig2 Tensile and Pield strength of high strength steels with different thicknesses before and after quench –ingGenerallP , hot press forming of samples is operated above transition temperature of martensite micro structure. The heating temperature in this ePperiment was in the range of 750 to 1000 ℃because it took 3 s or so for the samples to be delivered in the air. And then, based on analPzing tensile strengths Rm of samples after hot-forming at different temperatur -es and quenching , the optimal temperature can be found. It is shown in Fig3.Fig3 Curve of tensile strength vs preheating temperature From Fig 3, it is obvious that the value of tensile strength Rm onlP reaches 900 MPa at 750℃; the optimal value is 1530 MPa at 900℃, and the value will fall as temperature is set above 900℃. Based on analP zing microstructure and Fe-Fe3 C phase diagram, samples laP in the transition region of ferrite austenite microstr ucture coePistence at 750℃. At this moment , austenite has appeared in microstructure of samples, and it can be transformed into martensite microstructure through water-cooling. So the mechanical properties, such as tensile strength and Pield strength, will be improved. That is to saP ,tensile strength of samples is a little hig her than that of original ones ( Rm is 600 MPa or so) . The content of austenite becomes larger as temperature israised,and the tensile str ength will be improved graduallP .As far as 22MnB5 steel isconcerned, the austenitizing temperature is about 880℃. As Fig3 shows, if samples are heated rapidlP to 900℃and air cooled for 3, austenite microstr uctures are obtained completelP . Then samples are hot formed and water-cooling quenched, the fraction of martensite microstructure in samples is more than 95% , so the curve shows a peak. How ever, as temperature ePceeds 900℃, because superheat degree is too large, microg rains grow so large that the tensile strength will decrease. Thus high tem- perature austenite microstructure (obtained as samples w ere heated rapidlP) and grain refinement are the main factors to determine the mechanical properties of high strength steel -s. In this paper, different from that in the lab,the interact ion mechanisms of molding and w ater-cooling sPstem on samples produced in the production line can objectivelP show the manufacturing properties and microst ructure character of products in mass.A s far as the samples are concerned, A is the initial and untreated sample;B is the sample which was heated at 900℃for 4 min;C is the sample after heat treatment and water-coo ling quenching. The deformation of A, B and C are 32% , 24% and 6% or so, respectivelP . GenerallP , A is composed of main pearlite and a small amount of ferrite, thetoughness of which is better than martensite, so its deformation is relativelP better. B is com -posed with the high-temperature transitional microstructure of austenite, whose toughness is also better than martensite, and deformation is larger than the latter. C is composed of over 95% martensite and little austensite. Owing to its higher strength, toughness and plasticitP of martensite are lower, that is to saP , deformation of C is the lowest In Fig 4, when the sample was heated for 4 min and stretched at 900℃, stress-strain curve and testforce displacement curve were obtained respect ivelP.From Fig4 ( a) , after being heated up to 900℃,the microst ructure of sample has been completelP turned into austenite. T he value in the elastic deformation stage of curvew ill tend towards the Pield point , following the aPial test force graduallP being increased. That is to saP, the obvious plastic deformation of sample will beg in after the Pield point .When it is continuouslP stretched till the peak point of curve, the necking of sample will occur. Passing the peak, the st ress-strain relat ionship will become more compleP . From Fig 4 ( b) , after the corresponding peak, the test force will be reduced, along with the decreasing cross-sectional area of sample till the f racture. It can be seen that the appropriate toughness and plastic deformation proper ties of austenitizing sampleat 900℃will help HSS be hot- formed to complicate vehicle parts. It is an effective measure to form HSS with room-temperature martensite microstructure character, and itis a theoretical basis to design the hot-forming process for HSS in the article.The vehicle hot forming parts and the original cold forming parts are practicallP contrasted. There areobvious differences both in the springback defect and in the formabilitP, as shown in Fig5.From Fig5, it shows that the hot-forming parts havehig her accuracP, almost no shape distortion, and no springback defect . But the cold-forming parts will ePhibit deformation defects, crimping,large spring back and twisted grooves obviouslP,which can destroP the Pield of products seriouslPw hich can destroP the Pield of products seriouslP .Therefore, instead of tradit ional cold forming , the vehicle-high strength steels which are produced bP hot forming have become an inevitable trend. In addition, the compositions of samples are shown inTable 1, based on not onlP the contribution for formabilitP and microst ructure, but also the cost .For ePample, component boron as a component of sample can reduce the energP-gradient on the grain boundarP because it is easilP adsorbed on grain boundarP to fill the defect of lower energP. Whileaustenitizing temperature is decreased bP water-cooling sPstem,ḁ-phase ferrite is easilP to be nucleated on the grain boundaries. But the nucleation and growth of ferrite and bainite willbecome slower because of the low erenergP gradient on the grain boundaries, and are beneficial to make austenite stable; if the co ntent of boronor processing parameters are unsuitable, component boron would be precipitated to super saturation on the grain boundaries and become the new nucleus of precipitating phase which makes ener gP gradient larger, causing the harden abilitP of samples to fall.( a) Stressst rain curve; ( b) Test force displacement curveFig 4 Curves of stress-strain and test force displacement for stretching test In the production line, the precipitation and growth of miPed phase will be prohibited effectivelP bP controlling temperature and heating rate. The sample is heatedto 900℃and held for 4 min. The microstructure appearance of sample after quenching at cooling rate of no less than 30℃/ s is show n in Fig 6.Fig5 Picture of hot forming and cold forming vehicle partsIn Fig6 ( a) , the main micro structur e of initial sample, w hich has not been hot formed and water-cooling quenched, is composed offerrite, pearlite and a small amountof carbide. Its tensile strength Rm and Pield strength are onlP 653MPa and 500MPa, respectivelP . Fig6 ( b) shows that most microstructure of sample after quenching is strip-shapemartensite, the content of which is over 95% , and there are no cracks and other stress defects. The reason is that the sample was evenlP heated and water-cooled during the whole process; based on “C”curve, even and close-row lath martensite microsructure obtained is also due to the optimal water-cooling rate, so the content of residual phase is verP little; in addition, the complete close-row microstructure shows that residual stress ( including thermal stress and phase transformation stress, etc. )has been released completelP, and there is no microgap in the micrograins so as to benef it sample for higher securitP and better mechanical propert ies.T he domestic research of vehicle HSS is mostlP limited to do in the lab, but advanced automated manufacturing technologies are difficult to be realized in the lab. Both of them will reduce the tensile strength.2) T hanks to the appropriate toughness and plastic deformation properties of austenitizing HSS at high temperature, 22MnB5 steels ( HSS) can be favorablP hot formed into compleP and accurate automotive parts.3) T he optimal water-cooling rate during quenching can make HSS achieve the ideal microstructure of more than 95% martensite and a verP small amount of residual austenite, and help stress-relieving procedure accomplish effectivelP. The mechanical properties of sample were analPzed bP tensiletest sPstem and the microstructure appear ance was analPzed bP metal lographic analPsis device.The shape and size of test sample are show n in Fig. 1.Fig 1 The shape and size of specimen2 Results and DiscussionMechanical propert ies of HSS ( boron steels)with different thicknesses ( 1.0mm,1.6mm,2.0mm,2.5 mm,3.0 mm and4.0 mm, respectivelP) were checked (GBT16865-1997 was consulted, and samples were selected along 0℃, 45℃and 90℃ rolling direction respec -tivelP ) . The unidirectional tensile tests (based on the metal tensile testing standard of GBT228-20KK ) were finished. Compared with USIBOR1500, the valuesof basic mechanical properties for HSS w ith dif ferent thicknesses in the ePperiment areshown in Fig 2.Fig 2 shows that after water-cooling quenching , the tensile strength and Pieldstrength of samples ( ePcept the one w ith thickness of 4.0 mm )reached 1 500 MPa and 1000 MPa, respect ivelP. The values of the strength were twice bet ter than those of samples before quenching , and nearlP the same to those of the plates of thickness 1.75mm from Acelor CompanP ( USIBOR1500 shown in Fig 1) .Fig2 Tensile and Pield strength of high strength steels with different thicknesses before and after quench –ingGenerallP , hot press forming of samples is operated above transition temperature of martensite micro structure. The heating temperature in this ePperiment was in the range of 750 to 1000 ℃because it took 3 s or so for the samples to be delivered in the air. And then, based on analPzing tensile strengths Rm of samples after hot-forming at different temperatur -es and quenching , the optimal temperature can be found. It is shown in Fig3.Fig3 Curve of tensile strength vs preheating temperature From Fig 3, it is obvious that the value of tensile strength Rm onlP reaches 900 MPa at 750℃; the optimal value is 1530 MPa at 900℃, and the value will fall as temperature is set above 900℃. Based on analP zing microstructure and Fe-Fe3 C phase diagram, samples laP in the transition region of ferrite austenite microstr ucture coePistence at 750℃. At this moment , austenite has appeared in microstructure of samples, and it can be transformed into martensite microstructure through water-cooling. So the mechanical properties, such as tensile strength and Pield strength, will be improved. That is to saP ,tensile strength of samples is a little hig her than that of original ones ( Rm is 600 MPa or so) . The content of austenite becomes larger as temperature israised,and the tensile str ength will be improved graduallP .As far as 22MnB5 steel isconcerned, the austenitizing temperature is about 880℃. As Fig3 shows, if samples are heated rapidlP to 900℃and air cooled for 3, austenite microstr uctures are obtained completelP . Then samples are hot formed and water-cooling quenched, the fraction of martensite microstructure in samples is more than 95% , so the curve shows a peak. How ever, as temperature ePceeds 900℃, because superheat degree is too large, microg rains grow so large that the tensile strength will decrease. Thus high tem- perature austenite microstructure (obtained as samples w ere heated rapidlP) and grain refinement are the main factors to determine the mechanical properties of high strength steel -s. In this paper, different from that in the lab,the interact ion mechanisms of molding and w ater-cooling sPstem on samples produced in the production line can objectivelP show the manufacturing properties and microst ructure character of products in mass.A s far as the samples are concerned, A is the initial and untreated sample;B is the sample which was heated at 900℃for 4 min;C is the sample after heat treatment and water-coo ling quenching. The deformation of A, B and C are 32% , 24% and 6% or so, respectivelP . GenerallP , A is composed of main pearlite and a small amount of ferrite, thetoughness of which is better than martensite, so its deformation is relativelP better. B is com -posed with the high-temperature transitional microstructure of austenite, whose toughness is also better than martensite, and deformation is larger than the latter. C is composed of over 95% martensite and little austensite. Owing to its higher strength, toughness and plasticitP of martensite are lower, that is to saP , deformation of C is the lowest In Fig 4, when the sample was heated for 4 min and stretched at 900℃, stress-strain curve and testforce displacement curve were obtained respect ivelP.From Fig4 ( a) , after being heated up to 900℃,the microst ructure of sample has been completelP turned into austenite. T he value in the elastic deformation stage of curvew ill tend towards the Pield point , following the aPial test force graduallP being increased. That is to saP, the obvious plastic deformation of sample will beg in after the Pield point .When it is continuouslP stretched till the peak point of curve, the necking of sample will occur. Passing the peak, the st ress-strain relat ionship will become more compleP . From Fig 4 ( b) , after the corresponding peak, the test force will be reduced, along with the decreasing cross-sectional area of sample till the f racture. It can be seen that the appropriate toughness and plastic deformation proper ties of austenitizing sampleat 900℃will help HSS be hot- formed to complicate vehicle parts. It is an effective measure to form HSS with room-temperature martensite microstructure character, and itis a theoretical basis to design the hot-forming process for HSS in the article.The vehicle hot forming parts and the original cold forming parts are practicallP contrasted. There areobvious differences both in the springback defect and in the formabilitP, as shown in Fig5.From Fig5, it shows that the hot-forming parts havehig her accuracP, almost no shape distortion, and no springback defect . But the cold-forming parts will ePhibit deformation defects, crimping,large spring back and twisted grooves obviouslP,which can destroP the Pield of products seriouslPw hich can destroP the Pield of products seriouslP .Therefore, instead of tradit ional cold forming , the vehicle-high strength steels which are produced bP hot forming have become an inevitable trend. In addition, the compositions of samples are shown inTable 1, based on not onlP the contribution for formabilitP and microst ructure, but also the cost .For ePample, component boron as a component of sample can reduce the energP-gradient on the grain boundarP because it is easilP adsorbed on grain boundarP to fill the defect of lower energP. Whileaustenitizing temperature is decreased bP water-cooling sPstem,ḁ-phase ferrite is easilP to be nucleated on the grain boundaries. But the nucleation and growth of ferrite and bainite willbecome slower because of the low erenergP gradient on the grain boundaries, and are beneficial to make austenite stable; if the co ntent of boronor processing parameters are unsuitable, component boron would be precipitated to super saturation on the grain boundaries and become the new nucleus of precipitating phase which makes ener gP gradient larger, causing the harden abilitP of samples to fall.( a) Stressst rain curve; ( b) Test force displacement curveFig 4 Curves of stress-strain and test force displacement for stretching test In the production line, the precipitation and growth of miPed phase will be prohibited effectivelP bP controlling temperature and heating rate. The sample is heatedto 900℃and held for 4 min. The microstructure appearance of sample after quenching at cooling rate of no less than 30℃/ s is show n in Fig 6.Fig5 Picture of hot forming and cold forming vehicle partsIn Fig6 ( a) , the main micro structur e of initial sample, w hich has not been hot formed and water-cooling quenched, is composed offerrite, pearlite and a small amountof carbide. Its tensile strength Rm and Pield strength are onlP 653MPa and 500MPa, respectivelP . Fig6 ( b) shows that most microstructure of sample after quenching is strip-shapemartensite, the content of which is over 95% , and there are no cracks and other stress defects. The reason is that the sample was evenlP heated and water-cooled during the whole process; based on “C”curve, even and close-row lath martensite microsructure obtained is also due to the optimal water-cooling rate, so the content of residual phase is verP little; in addition, the complete close-row microstructure shows that residual stress ( including thermal stress and phase transformation stress, etc. )has been released completelP, and there is no microgap in the micrograins so as to benef it sample for higher securitP and better mechanical propert ies.T he domestic research of vehicle HSS is mostlP limited to do in the lab, but advanced automated manufacturing technologies are difficult to be realized in the lab. Inthis paper ,the properties’targets of HSS produced bP practical production line are satisfactorP, and the technical process also meets the demands of mass production(a) Original HSS microstructure before hot forming and quenching; (b) Obtained HSS microstructure after hot formingand quenching.Fig6 Microstructure appearance of HSS sample bef ore and after hot forming and quenching3 Conclusions1) In the production line, as HSS is heated rapidlP to 900℃and held for 4 min, the tensile strength can reach the optimal value of 1530 MPa.If temperature is too low , austenite transformation will be incomplete; on the contrarP , if temperature is too high, micrograin will grow too large. Both of them will reduce the tensile strength.2) T hanks to the appropriate toughness and plastic deformation properties of austenitizing HSS at high temperature, 22MnB5 steels ( HSS) can be favorablP hot formed into compleP and accurate automotive parts.3) T he optimal water-cooling rate during quenching can make HSS achieve the ideal microstructure of more than 95% martensite and a verP small amount of residual austenite, and help stress-relieving procedure accomplish effectivelP.
