磨料水射流抛光技术及其发展

邵飞等 磨料水射流抛光技术及其发展磨料水射流抛光技术及其发展邵飞,刘洪军,马颖(兰州理工大学有色金属新材料重点实验室,甘肃兰州730050) [摘 要] 磨料水射流抛光技术是应用于表面抛光加工的新技术。

利用含有细小磨料粒子的抛光液在高压作用下,与工件表面发生冲击、冲蚀而微去除材料,以达到抛光目的。

论述了磨料水射流抛光技术的基本原理和特点,以及影响抛光效果的主要工艺参数,并对其发展趋势进行了展望。

目前常用的超光滑表面加工方法,是由传统的研磨抛光加工技术改进而来的,如浴法抛光、浮法抛光等,此类方法材料去除率低,也能够达到亚纳米量级的表面粗糙度,但很难避免机械接触式抛光对工件表面带来的亚表面损伤和加工变质层。

各种基于新原理的抛光方法逐渐被提出,如离子束抛光、等离子体辅助化学抛光、液体喷射抛光、磁流变抛光、化学机械抛光和弹性发射加工等。

其中日本大阪大学学者发明的弹性发射加工方法利用工件材料与磨料之间发生固相反应实现原子级材料去除,被认为是获得最高表面质量的加工方法,可以达到RMS 0.1nm 的表面粗糙度,但其加工效率很低,并且设备复杂,维护成本高。

纳米颗粒射流抛光是借鉴了弹性发射加工的去除原理的一种超光滑表面加工方法,结合数控技术可以实现光学零件纳米级粗糙度、无表面损伤的精确抛光,但仍然存在抛光效率不高的问题。

光学元件的加工一般都需要三大基本步骤:铣磨、精磨和抛光,其中铣磨和抛光是最主要的两道工序。

抛光的目的是在去除表面破坏层的同时精修面形。

现行的抛光理论认为抛光是三种作用的结果:磨料与工件之间的机械磨削、抛光液的化学作用和工件表面的热流动。

这些理论对于超光滑表面加工已经不完全适用,基于新原理的超光滑表面加工方法不断涌现。

液体喷射抛光技术:液体喷射抛光技术(Fluid Jet Polishing, FJP)是近几年提出的用于加工脆性材料光学元件的新方法。

液体喷射抛光技术系统如图1-4 a)所示,其思想源于磨料射流加工技术,高压泵加速混有磨料粒子的抛光液,利用磨料粒子对工件表面材料的冲击和剪切作用实现材料去除。

该方法通过控制液体喷射的压力、方向及驻留时间实现对工件面形的定量修正。

加工机床本体纳米颗粒胶体液流动压空化射流抛光要实现对非球面的加工,因此,抛光的机床应具有X,Y,Z,A,C 五轴联动的功能。

在转台上安装喷射头部分,通过控制转台的沿Z 轴上下运动和沿A 轴的摆动实现喷射距离和喷射角的变化。

流体抛光技术研究精密零件制造中的最终精加工是一种劳动强度大而不易控制的过程,它在全部制造成本中所占的比重有时可高达15%。

磨料流加工技术是一种能够保证精度、效率、经济的自动化光整加工方法,是解决精密零件最终精加工的一种有效方法[1]。

它是以一定的压力强迫含磨料的粘弹性物质(半流动状态的蠕变体或粘弹性体,称其为柔性磨料或粘弹性磨料)通过被加工表面,利用其中磨粒的刮削作用去除工件表面微观不平材料而达到对工件表面光整加工的目的。

磨料流加工是20世纪60 年代由美国两公司独立发展起来的,最初应用于航空、航天领域的复杂几何形状合金工件的去毛刺加工。

随着科学技术的飞跃发展,在宇航、导弹、电子、计算机等精密机械零件的工艺性能要求不断提高的情况下,以前用手工、机械、化学等方法对零件表面进行抛光、倒角、去毛刺均有其局限性,特别是对零件内小孔径、相互交叉的孔径及边棱进行抛光、倒角、去毛刺更是无能为力;而磨料流加工技术由于具有对零件隐蔽部位的孔、型腔研磨、抛光、倒圆角的作用,又有对外表面各种复杂型面研磨、抛光的能力,因而具有其它方法无法比拟的优越性。

目前,这项技术已应用在宇航和兵器工业,同时也扩展到了纺织、医疗、缝纫、精密齿轮、轴承、模具制造等其它机械行业。

近年来,Fletcher 等研究了磨料流加工中应用的高分子聚合物的热特性和流变性,认为介质的流变性对磨料流加工的成败具有重要的作用。

Davies 和Fletcher 研究了几种配料的流变性与其相应的加工参数之间的关系,结果表明黏度和磨料的比例都会影响温度和介质通过工件时的压力下降,在磨料流加工过程中温度是影响介质黏度的一个重要因素。

Williams 和Rajurkar 的研究表明,介质的黏度和挤压力主要决定着表面的粗糙度和材料去除率,表面粗糙度精度的改善主要发生在磨料介质的前几个挤压往复行程中,并提出了估算动态有效切削磨粒数目的方法和每个行程中磨粒磨损量的计算方法。

高压水喷射去毛刺顾名思义是以水为媒介,利用它的瞬间冲击力来去除加工后产生的毛刺和飞边,同时可达到清洗的目的。

经过多次试验测试,最终找到适合的压力为 30MPa—50MPa 。

若压力不足,无法达到去毛刺的效果,压力过高虽然可以去除毛刺,但存在损伤工件的危险。

通常液压件在使用时所承受的液体压力都在 20Mpa 以内,用 50MPa 的压力都无法打掉的毛刺残留,在几兆帕的工作压力下脱落的几率是非常小的,也可以认为毛刺的根部残留是工件的一部分。

现在高压水去毛刺设备的制造厂家越来越多,简单可归纳为两类:工件移动式和喷嘴移动式。

工件移动式造价低,适合简单阀体的去毛刺和清洗,其缺点是喷嘴与阀体的配合度不理想,阀体内部交叉孔、斜孔的毛刺去除效果不好;喷嘴移动式通过 CNC 控制可有效的调整喷嘴与阀体毛刺产生部位的距离,有效对应阀体内部的交叉孔和斜孔以及盲孔的毛刺,但由于此设备造价高,到目前为止只有汽车的心脏部位和工程机械的液压控制系统才能普遍享受此厚待。

该技术可以加工出符合光学质量要求的非球面光学零件,主要用于加工中小尺寸、中等批量的光学零件,其特点是生产效率高、加工精度高、重复性好。采用该项技术,可以加工120mm以下的光学零件,面形精度达l/2~1,表面粗糙度的均方根值为0.3~0.1um。目前实验室非球面铣磨采用德国LOH公司的设备,该设备精度高,细磨后,面形精度可达1um,粗糙度RMS小于200nm
非球面的研磨抛光是采用机修与手修结合的方法,特别是在最后的面形修抛阶段更是完全依靠加工者的经验进行手修。这种传统的非球面抛光工艺不仅周期长,劳动强度大,效率低。而且手修的过程不容易控制,抛光精度取决于技术人员的经验,对加工者的个人经验和能力要求很高。

射流抛光技术[13-15](Fluid Jet Polishing,简称FJP)是近几年来刚刚提出用于先进光学制造业的新方法,是在磨料射流技术的基础上发展起来的集流体力学、光学制造、表面技术于一体的先进光学加工工艺,属于非接触式抛光方法。它是利用由小喷管喷出的混有磨料粒子的高速抛光液作用于工件表面,借助于磨料粒子的高速碰撞剪切作用达成材料去除的目的。通过控制液体喷射的压力、方向及驻留时间等来定量的修正被加工工件面形的光学加工工艺。图1.3为液体喷射抛光的实验原理图。混有磨料粒子的抛光液经高压泵加速后,以极高的速度从喷管喷出射向工件表面,与工件发生碰撞,对工件表面进行抛光。碰撞结束后,磨料粒子随水流回流到收集器,循环往复,可对工件进行连续抛光。在喷射抛光过程中,高速磨料粒子如同一把把微小的柔性车刀,对工件表面进行切削、刻划加工。

壁面孔型对超声速气流中喷注特性的影响蔡锋娟;张玫;张蒙正【摘要】The efficient mixing of fuel jet and air flow in supersonic gas flow is a precondition to achieve ignition, flame stabilization and high efficiency combustion. The effects of different wall surface orifices on the injection and mixing characteristics have been studied by many researchers at home and abroad. Compared with the common circular orifice, diamond-shaped orifice, wedge-semicircle shaped orifice, arrowhead shaped orifice and stinger-shaped orifice are beneficial to reduction of the boundary layer separation at orifice front edge, and improvement of the penetration depth of the jet flow. Compared with the single orifice injection, the combined orifice can further enhance the mixing effect of the fuel and the incoming air in far field. 传统的抛光技术不适用于自由曲面的加工,难以保证加工质量及加工效率[1]。

在这种情况下,磨料水射流抛光技术(abrasive jet polishing,AJP)由于其柔性射流为载体、小粒径磨料颗粒为去除主导的独特加工方式,获得了极高的加工质量及自由可调的去除函数,同时具有无热加工、去除函数稳定可控、适用于高陡度内腔加工等优点,成为近年来的研究热点。

1 技术特点磨料水射流抛光技术是由纯水射流发展而来的磨料水射流技术,再经切割、钻井、破碎岩石应用等高压射流发展成为面向高精度光学元件加工的一种新兴的高精度表面加工技术。

磨料水射流抛光技术是通过高速运动的液体裹挟磨料颗粒冲击工件表面并与工件发生碰撞,形成冲蚀及剪切作用以去除材料。

不同占空比的双喷嘴狭缝冲击射流强化传热的数值模拟吕海彬;耿丽萍;徐鹏;王玉刚;周静伟【摘要】The numerical simulation investigation is performed to evaluate qualitatively the effect of the duty cycle to heat transfer enhancement of the multi-nozzles impinging jet using RNG k-ε model combined with the wall function. Simulations are carried out with different duty cycles, phase differences and frequencies. The numerical results indicate that unsteady impingement jets heat transfer performance is lower than the steady impinging jets in the case of double slot impingement jets under the condition of the same Reynolds number and the phase difference θ of 0°, because the stronger unsteady impinging jet disturbance between adjacent nozzle jet than that of steady case. Compared to heat transfer characteristics of the steady jet, the phase difference of adjacent two nozzles staggers the velocity. When the stagger of velocity has no interactions or mutual influence is small, heat transfer enhancement achieves the best effect. 渗透率是指纤维增强材料能够被树脂浸润的性能,与孔隙率、纤维含量、分布方式、纤维浸润剂、纤维束和纤维束中的单丝直径等因素有关,与孔隙率和纤维体积分数的相关性最大。

和大多数高分子材料一样,渗透率具有各向异性,一般由增强材料平面内的两个主值和厚度方向值定义。

渗透率的实验测定,一种方法是由统计方法测量[1-3],主要以Kozeny-Carman方程为基础,通过实验研究渗透率与孔隙率、流速等参数的统计相关性,建立它们之间的经验公式。

第二种方法是根据流动控制方程,通过实验测得的数据计算得到[4-5]。

通过测量由一定的压力梯度产生的流速或由一定的流速产生的压力梯度计算出增强体的渗透率。

文献[6-11]从测量仪器、测量方法以及测量原理叙述了增强体渗透率测定技术的现状。

Edge effect influid jet polishingPeiji Guo,Hui Fang,and Jingchi YuThe edge effect is one of the most important subjects in optical manufacturing.The removal function atdifferent positions of the sample in the process offluid jet polishing(FJP)is investigated in the exper-iments.Furthermore,by usingfinite-element analysis(FEA),the distributions for velocity and pressureof slurry jets are simulated.Experimental results demonstrate that the removal function has a ring-shaped profile,except for a little change in the size at the operated area even if the nozzle extends beyondthe edge of the sample.FEA simulations reveal a similar distribution of velocity with a cavity resultingin the ring-shaped profile of material removal at different impact positions.To a certain extent,therefore,the removal function at the edge of the surface of the sample appears similar to that inside of it,so thatthe classical edge effect can be neglected in FJP.©2006Optical Society of AmericaOCIS codes:220.0220,220.4610,220.5450.1.IntroductionIn the classical polishing method,the amount of re-moved material is affected when the polishing tool extends beyond the edge of the workpiece and the wear is greater at the edge than at the inner section of the workpiece.This phenomenon is called the edge effect.The edge effect is explained as the result of excessive pressure applied by the tool when it is at maximum stroke,since the contact area between the tool and the workpiece is reduced,and therefore the wear is increased.1To obtain a proper profile at the edge of the work-piece while it is being polished,much research was carried out and several methods have also been de-veloped.1In classical polishing methods,the utiliza-tion of a small-size tool,which minimizes the variable contact area problem and the utilization of an adjust-able aluminum collar around the workpiece were brought forward.One of the most common ways is to embed the workpiece in a large domain and then discard that portion at which the edge effect occurs, while a stressed lap that changes its shape actively as needed was used in stressed lap polishing.In the chemical mechanical polishing(CMP)process,one method called the airfloat carrier2was developed to achieve uniform polishing with a continuous air sup-ply during the polishing of the sample.Retainer pres-sure enables the supportfilm to push the wafer edge down to the pad locally to control the edge-polishing profile.In the magnetorheologicalfinishing(MRF) process,3several approaches such as edge extension, variable plunge depth,model spot changes near edges,and adjusted dwell schedule have been iden-tified to minimize the edge effect.However,all the methods cannot conquer the edge effect completely, and the edge effect has become one of the most im-portant problems in various polishing methods.As forfluid jet polishing4(FJP),a newly developed technology in optical fabrication,the problem of how to understand the edge effect and solve it has not been referred to in previous studies.Therefore the primary goal of this paper is to understand the processing dif-ferences at the edge and develop an approach to deal with them,which is crucial in successfully applying FJP to modern optical manufacturing.In this paper,experiments were carried out to un-derstand the removal function when the polishing tool extends beyond the edge of the sample,and then thefinite-element analysis(FEA)method was intro-duced to establish the hydrodynamicfluid pressure andfluid velocity when the slurry jet impacts on the surface of the sample.Experimental and simulation results imply that the edge effect was nearly not pro-duced.Therefore to a certain extent it can be ignored in the practical application of FJP.2.Removal FunctionIn polishing methods,the amount of removed mate-rial can be described by a2D convolution:The authors are with the Province Key Laboratory of ModernOptical Technology of Jiangsu,Soochow University,Suzhou,215006,China.P.Guo’s e-mail address is gpj@.Received20March2006;revised22April2006;accepted24April2006;posted28April2006(Doc.ID69163).0003-6935/06/266729-07$15.00/0©2006Optical Society of America10September2006͞Vol.45,No.26͞APPLIED OPTICS6729⌬z͑x,y͒ϭR͑x,y͒ءءD͑x,y͒.(1) Here R͑x,y͒denotes the removal function;D͑x,y͒is the dwell time at point͑x,y͒.Equation(1)implies that material removal is de-termined by the removal function and dwell time. Generally,the dwell time can easily be controlled in the polishing process,but the removal function can-not,especially at the edge of the workpiece.It is the change of the removal function that leads to the variety or nonuniformity of the material removal at the edge and then causes edge effect.Similarly to FJP,the proper dwell time can easily be realized by using a computer that controls the movement of the nozzle.The distribution of the removal function, which is affected by working pressure and the char-acteristics of the nozzle,is constant inside the work-piece.However,it may be influenced by the edge of the sample and cannot easily be controlled when thenozzle moves near the edge.Therefore study of the removal function,especially at the edge,is the main subject in understanding the edge effect.3.Experiments and SimulationsThe purpose of the present work is to investigate the distribution of material removal in the sample-jet contact area.In this section,the characteristics of material removal and the impacting slurry jet will be captured by experimental observations and FEA models,respectively.A.Polishing Away from the EdgeExperiments have been constructed to validate the removal function by operating the sample at different positions,including the periphery area.In experi-ments,premixed slurry(water containing5%Cerox 1650grinding compound)and a cylindrical nozzle with a length of lϭ20mm and a diameter of␸ϭ1.2mm are chosen.The workpiece(flat K9sample)isfixed, and the relative position of the workpiece and slurry jet is realized by moving the nozzle,which is posi-tioned above the workpiece with a standoff distance of dϭ7mm.1.Experiments and SimulationsDistribution of material removal will be obtained at different positions of the sample with some parame-ters being kept constant(working pressure pϭ6 bars,1barϭ100kPa,standoff distance dϭ7mm, processing time tϭ5min).A picture depicting the process of an impact of the slurry jet on the sample with a normal incidence angle is shown in Fig.1,and a stationary footprint describing the distribution of the removal function is observed by using a ZYGO Mark IV interferometer when the nozzle isfixed far away from the edge of the sample.The stationary footprint is shown in Fig.2.It is a circular ring with a maximum amount of removal in the periphery and a minimum at the center of the operated area on the surface of the sample.By using FEA,5the characteristic of the slurry jet is simulated when it impacts the sample vertically.Figure3(a)describes the characteristics of the slurry jet when it runs out from the nozzle and impacts the sample with a normal incidence angle.From thisfig-ure,we canfind a velocity cavity appearing in the center of the impacted area where nearly no slurry can arrive.This cavity is caused by circumfluence of the slurry jet after impact.The distributions of pres-sure and the velocityfield are shown in Fig.3(b). They possess the maximum value of pressure and the minimum value of velocity in the center of the im-pacted area.Then,the pressure will decrease quickly close to zero while the velocity increases gradually with the slurry jetflowing outside and arrives at the maximum at the boundary of the impacted area. 2.DiscussionsFrom the experimental(Fig.2)and simulation re-sults(Fig.3),we can get a conclusion,5which is as follows.The slurry runs out from the nozzle and im-pacts the workpiece at a high speed,while the slurry in the center of the streamline streams outside radi-ally under high pressure and a pressure gradient without directly contacting the surface,which causes one cavity of velocity and leads to hardly any material removal.Otherwise,whenflowing outside,the slurry has a maximum relative speed to the workpiece, which results in the maximum materialremoval. OPTICS͞Vol.45,No.26͞10September2006Further,the distribution of removed material is sim-ilar to that of the fluid velocity field.The maximum amount of removed material appears on the area where the fluid velocity reaches the maximum value and the minimum velocity in the center leads to hardly any removal.Therefore we can conclude that the removal is controlled by the relative velocity between the slurry jet and the sample in FJP,and the collision and shearing actions between abrasive par-ticles in the slurry and sample play a dominant role in material removal.Then,we will only investigate the velocity field of the slurry jet to understand the removal function in a later work.B.Polishing at the Edge1.Experiments and SimulationsThe other experiments were also carried out to vali-date the change of the removal function at the edge of the sample,which is responsible for the nonuniform removal of the surface.In operation,the process pa-rameters are kept constant as referred to in Subsec-tion 3.A,while the nozzle is fixed vertically to the surface with different relative positions to the edge of the sample.Figure 4shows the stationary footprint of the re-moved material when the nozzle was fixed with a distance of approximately s ϭ3mm between the center of the nozzle and the edge of the sample.It is also a circular ring with minimum removal in the center,and the removal function is almost the same as that inside the sample.Then,using the FEA method,we investigated the velocity field of the slurry jet,as shown in Fig.5.From this figure,wecanFig.3.(Color the edge,except an infinitesimal deviation that appears out-side of the sample [Fig.5(b)].This phenomenon can be attributed to the fact that the characteristics of the slurry jet are not nearly influenced by the edge of the sample,which is far away from the boundary of the impacted area by approximately s ϭ1.8mm.How-ever,this change fails to cause a difference in the removal function,for it is minimal and only appears outside the operated area.Therefore it can be con-cluded that the removal function is constant at this position and is not influenced by the edge of the sam-ple.When the nozzle moves near the edge with a dis-tance of approximately s ϭ0.5mm,the simulation of the slurry jet (see Fig.6)implies that the character-istic of the velocity field after impact is different from that inside the sample.This distribution has deviated from the symmetry with a larger value of velocity appearing outside of the sample and a smaller one inside the sample.However,a velocity cavity also appears on the impacted area,except for a deviation from the center of the slurry jet to the inner portionof the impacted area.Obviously,this cavity cannot cause material removal at this point and the material removal will also be a ring-shaped profile.Figure 7shows the velocity field when the nozzle lies just above the edge.Similar to Fig.6,more slurry jet streams out of the sample and only a smaller part impacts the sample (shown in the left part of Fig.7).Furthermore,the velocity at the ragged edge of the sample is no longer zero for the deviation of the ve-locity cavity,which results in material removal.An experimental result also shows that some material is removed at this ragged edge,while the profile of the removed material is also ring shaped,as shown in Fig.8.Similarly,when the nozzle center extends the edge of the sample at approximately s ϭ0.8mm,the sim-ulation shows that the velocity cavity also appears on the impacted area [see Fig.9(a)],and the distribution of removal [see Fig.9(b)]also appears as a ring-shaped profile with more material removal at the ragged area,which is coincident with the simulation result.2.DiscussionsFrom the center that is related to the velocity cavity.While material is also removed at the ragged edge of the sample,the depth of removal is larger than that appearing on the ring-shaped area.Furthermore,from the cross section of material removal (see Fig.10),we can calculate the removal area at the ragged edge with a width of approximately 0.2mm.Further experiments show that the width is influenced by the operated area,and a smaller impacted area leads to a larger width and a deeper removal.This phenom-enon can be contributed to the deviation of the veloc-ity cavity from the center of the slurry jet.Furthermore,the velocity cavity appears on theimpacted area,instead of on the center of the slurry jet,leading to the nonzero velocity at the ragged edge.Furthermore,the slurry jet is not blocked when it runs out of sample,so the direction of the slurry jet outside is not parallel to the surface but streams out directly with the vertical portion.The characteristics of the velocity cause the abrasive particles in the slurry to impact the ragged edge with an almost ver-tical velocity,whereas they impact the inner surface with a horizontal one.Therefore it is the abrasive particles with an almost vertical velocity that stream out of the surface directly causing more removal at the ragged edge.C.Influence of DistanceThe material removal rate on the surface is computed as a function of the position of the nozzle.When the nozzle is fixed far away from the edge,results show that the removal is not affected by the position,and it can be comprehended easily,for it is consistent with the classical polishing methods.However,the distri-bution and removal will be influenced and presents a little change near the edge.Table 1shows the amount of removed material as appears at the ragged edge of the sample.These experimental results imply that the character-istics of removal are really affected by the edge of the sample.However,in practice,considering the smaller area of this removal with a length of approximately 0.2mm and only appearing on the ragged edge of the sample,this minimum change in removal and distri-bution from the edge can be neglected.D.PracticeThe change of velocity distribution induces the dif-ference in the removal rate at the edge.However,considering the smaller polishing area with a diam-eter of approximately 2.4mm,the computational al-gorithm referred to in Ref.6can also be used to calculate the dwell time in the polishing process,and this concept has also been tested in the experiment.This experiment was developed on a prepolished flat sample with a diameter of 100mm [shown in Fig.11(a)].In operation,the sample rotates with a rotational speed of ␻ϭ108rpm and the nozzle crosses through the center of the sample.To obtain equal material removal,the nozzle should have dif-ferent velocities at different radii.The surface area of a ring with width d r at a distance r from the center of rotation equals 2r d r ;it increases linearly with the distance r .The removal at a point of the surface will be inversely proportional to the distance r .Therefore,the nozzle should scan over the surface with different velocities,which are proportional to the radius r at different radii.The operated area is a zone with a radius ofr ϭ28–50mm,and the final surface curve is shown in Fig.11(b).It implies that the operated surface has the uniform curve except for more removal at the ragged edge with a width of approximately 0.8mm.This value exceeds 0.2mm referred to in Subsection 3.C.Perhaps this difference the initial surface error,and the higher precision axis will minimize this ragged edge area.4.ConclusionsAs to the classical polishing method,the distribution of the contact pressure causes the change of the re-moval function and significantly affects the polishing results when the polishing head extends the surface of the sample and is usually followed by its deforma-tion.Different from classical polishing methods,FJP is a noncontact machining technique in which a high-energy slurry jet is directed toward a target to remove material in a predetermined and controlled fashion.
