This is a bare cylinder head that comes un-assembled. This cylinder head requires seat and guide finishing. These cylinder heads have different valve centerlines and are set up for larger than stock valves, therefore piston to valve clearance must be checked. This check includes both radial and depth clearance checks. Radial clearance .060” minimum, depth on intake .080” and .120” on exhaust. These he ads use stud mounted rocker arms, rocker arm to valve cover clearance must also be checked. These hea ds require .150” offset intake rocker arms. Check intake manifold port alignment, not all intake manifolds will fit due to the size and location of the intake ports. These instructions should be reviewed by all engine builders, due to minor changes that could impact the engine assembly process. For your safety read, understand, and follow the information provided with and on this jack. The owner and operator of this equipment shall have an understanding of this jack and safe operating procedures before attempting to use. The owner and operator shall be aware that use and repair of this product may require special skills and knowledge. Instructions and safety information shall be conveyed in the operator's native language before use of this jack is authorized. If any doubt exists as to the safe and proper use of this jack, remove from service immediately. Inspect before each use. Do not use if broken, bent, cracked, or damaged parts (including labels) are noted. Any jack that appears damaged in any way, operates abnormally or is missing parts, shall be removed from service immediately and the manufacturer notified. If you suspect that the jack was subjected to a shock load (a load dropped suddenly, unexpectedly upon it), immediately discontinue use until the jack has been checked by a factory authorized service center (contact distributor or manufacturer for list of Authorized Service Centers). Labels and owner’s manuals are available from manufacturer.PRODUCT DESCRIPTIONHein-Werner Hydraulic Service Jacks are designed to lift, not support, rated capacity loads consisting of one end of a vehicle. Immediately after lifting, the load must be supported by a pair of appropriately rated jack stands.WARNING: Never use this jack as a stand alone device. After lifting, immediately support the lifted vehicle with a pair of appropriately rated vehicle stands.Figure 1 - Typical Service Jack ComponentsHandle ForkPREPARATION (ref. Figure 1)Before Use1. Verify that the product and application are compatible, if in doubt contact Hein-Werner technical service.2. Before use, read the operator's manual completely and familiarize yourself thoroughly with the product, its components and recognize the potential hazards associated with its use.3. Insert handle into handle fork. Tighten bolt on handle fork to prevent accidental removal of handle while in use.WARNING: Do not lift or carry jack by handle. Handle could dislodge and jack fall, resulting in possible injuryor property damage.4. To familiarize yourself with the basic operation of the jack, locate and turn the release valve (handle):a. Clockwise until firm resistance is felt to further turning. This is the ‘CLOSED’ release valve position used when raising the load.b. Counter-clockwise , but no more than 1/2 full turn from the closed position. This is the ‘OPEN’ release valve position used to lower the load.5. With saddle fully lowered, and release valve closed, pump the operating handle. If lift arm responds immediately, jack is ready for use. If jack does not respond, followBleeding/Venting Trapped Air procedure below.6. Jack should roll freely. Raise and lower the unloaded saddle throughout the lift range before putting into service to ensure the pump and release valve operate smoothly.7. Replace worn or damaged parts and assemblies with Hein-Werner Replacement Parts only. Lubricate as instructed in Maintenance Section.Bleeding/Venting Trapped AirWith the Release Valve in the OPEN position (4b above) and Saddle fully lowered, locate and remove the Oil Filler Screw. Pump Handle 6 to 8 full strokes. This will help release any pressurized air which may be trapped within the reservoir. Check oil level and reinstall Oil Filler Screw.OPERATIONLiftingWARNING: Lift only on areas of the vehicle as specified by the vehicle manufacturer.1. Follow the vehicle manufacturer’s recommended guidelines for lifting. Engage the emergency brake and chock each unlifted wheel in both directions to prevent inadvertent vehicle movement.2. Locate and close the release valve by turning the handle clockwise until firm resistance is felt.3. Refer to the vehicle manufacturer owner’s manual to locate approved lifting points on the vehicle. Center jacksaddle under lift point.4. Verify lift point then use handle pump to contact lift point. To lift, pump handle until load reaches desired height.5. Transfer the load to appropriately rated jack stands.WARNING: Never work on, under or around a load supported only by a hydraulic jack.WARNING: Overloading may cause hydraulic system failure and sudden loss of load.LoweringWARNING: Clear all tools and personnel before lowering vehicle. The further release valve (handle) is turnedcounter-clockwise, the faster the load will descend. Maintain control of the speed at which the load lowers at all times.1. Raise load high enough to clear the jack stands.2. Remove jack stands, carefully.3. Slowly turn the release valve (handle) counter-clockwise, but no more than 1/2 full turn. If the load fails to lower : a. Use another jack to raise the vehicle high enough to reinstall jack stands.b. Remove the malfunctioning jack and then repeat steps 1 and 2 to remove the jack stands.c. Using the functioning jack, lower the vehicle.4. After removing jack from under the load, push saddle down to reduce ram exposure to rust and contamination.MAINTENANCENOTICE:Use only quality grade hydraulic jack oil. Avoid mixing different types of fluid and NEVER use brake fluid, turbine oil, transmission fluid, motor oil or glycerin. Improper fluid can cause failure of the jack and the potential for sudden and immediate loss of load. Hein-Werner hydraulic jack oil HW93291 or equivalent is recommended.Adding oil1. Lower saddle fully.2. Set jack in its upright, level position.3. Locate and remove air vent screw.4. Fill with hydraulic fluid until slightly above the inner cylinder as seen from the air vent screw hole.5. Reinstall the air vent screw.Changing oilFor best performance and longest life, completely replace hydraulic fluid at least once a year.1. Lower saddle fully.2. Remove the air vent screw.3. Lay the jack on its side and drain the fluid into a suitable container.NOTICE: Dispose of hydraulic fluid in accordance with local environmental regulations.4. Fill with hydraulic fluid until slightly above the inner cylinder as seen from the air vent screw hole.5. Reinstall the air vent screw.LubricationA periodic coating of light lubricating oil to pivot points, axles and hinges will help to prevent rust and assure that wheels, casters and pump assemblies move freely.CleaningPeriodically check pump piston and ram for signs of rust or corrosion. Remove the (3) top nuts (Fig. 1) thatsecure the stock shock assembly tothe vehicle. dO nOt remove centernut; doing so will release the springfrom the stock assembly and couldresult in SeRIOuS InJuRY or deatH!5. Remove the (2) bolts connecting theshock to the lower control arm.6. Remove the stock shock assembly.You may need to use a pry bar topull on the upper control arm andlower the suspension to allow theremoval and installation of your shockassembly. Be careful not to damageany brake lines or electrical wires.7. Install the new coil-over assembly.With remote reservoir models makesure that the hoses are facing outwardFig. 1Fig. 2: Passenger sideand towards the front of the vehicle (Fig. 2).Connect the top shock hat to the vehicle using the boltsand washersprovided or with Performance Series models connect the top shock hat to the vehicle using the nuts provided. tighten all three bolts or nuts to 24 ft* lbs. the gm bolt pattern is marked with dots (Fig. 3).8. Connect the shock assembly to thelower control arm using the (2) bolts supplied with the coil-over. the side of the bar-pin with the hexagonal nut faces towards the rear of the vehicle. torque the two bar-pin bolts to 50 ft* lbs.9. On external reservoir models installthe reservoir bracket onto the vehicle frame by using the (2) stock front bumper bracket bolts (Fig. 4).10. On external reservoir models installthe reservoir onto the reservoir bracket using the supplied hose clamps.11. Check that the suspension has properclearance by steering completely in both directions.12. Reinstall the front wheels and torquethem to factory specifications.13. Set the vehicle back on the groundand drive it back and forth several feet to allow the suspension to settle. now measure the new ride height and make adjustments if necessary. to adjust theride height, first lift the vehicle (referFig. 3: Correct holes markedwith a dot to the InStallatIOn guIdelIneS for instructions on how to properly lift the vehicle). after properly lifted, loosen the top lock ring, and adjust the main spring retainer. Once your height is set, retighten the top lock ring against the main spring retainer.14. First, it is to help ensure the safety and health of individuals performing service on, or operation of, the Blue Bird All American Series bus. Second, it is to help protect equipment. Before performing any service or operating procedure on the All American bus, individuals should read and adhere to the applicable warnings, cautions and notes located throughout this Blue Bird Service Manual.WarningsWarnings apply to a procedure or practice that, if not correctly adhered to, could result in injury or death. Particular attention should be paid to sections of this manual where warnings appear.CautionsCautions apply to a procedure or practice that, if not correctly adhered to, could result in damage to or destruction of equipment. NotesNotes are used to explain, clarify or otherwise give additional insight for a given subject, product or procedure. Please note that on occasion, notes, too, may advise of potential safety issues. IntroductionThese procedures were documented using a Blue Bird All American Series bus with a Cummins ISB engine and an Allison AT 545 transmission. Buses with other engine or transmission options will differ slightly in detail, but the process will remain the same. Refer to the appropriate engine manual for specifics on electrical and fluid line connections and locations.The appearance of, or the absence of, any specific component or part is determined by the options selected at the time of manufacture. Depending on theengine/transmission options installed, details of the mechanical park brake will vary. NoteInstructions for adjusting the park brake control linkage and the driver's hand operated lever assembly are located at the end of this section.Tools RequiredGeneral mechanic tools, consisting of common hand tools, will be needed to perform most of these functions. WarningThe mechanical park brake is a critical part of the continued safe operation of the vehicle. Only personnel with the necessary skills, experience and judgment should attempt to perform repair or maintenance of the park brake system.Removal of Mechanical Park Brake1. Park the bus on a flat, level surface ofsufficient strength or hardness to support the lifting equipment.2. Chock the rear wheels.3. When using jacks and jack stands, placethem under the frame rails.4. Never work under a bus supported onlyby jacks. Always use jack stands ofsufficient strength.AT 545 Transmission NoteThere is no need to disassemble the mechanical park brake to remove the Allison 545 transmission. Simply remove cotter pin (1) and clevis pin (2) to remove the cable clevis, and then remove capscrews (3) to release the cable assembly. See Figure 1. After disassembly of the yoke/driveline connection, the transmission can be removed without further disassembly of the mechanical park brake. See Section 160—Transmission. Mechanical Park Brake Control Assembly Removal To remove the mechanical park brake control assembly for repair, refer to the instructions below.1. Remove capscrew (3) from two places,as necessary. Figure 1.2. Remove cable clamp (12).3. Remove cotter pin (1).4. Remove clevis pin (2).5. Remove cotter pin (16) in two places.6. Remove clevis pin (15) in two places.7. Remove nut (17).8. Remove capscrew (21) and lock washerat four places to disassembletransmission yoke/park brake drumassembly.2. Install new park brake drum totransmission yoke by installingcapscrew (21) and lockwasher at fourplaces. Snug up the capscrews, and then in small increments, torque to 81-97 ft-lbs (9.15-10.95 Nm). Bring to fulltorque in a 180° (cross) pattern to avoiddistorting brake drum.3. Remove capscrew (64) and lockwasherfrom four places.4. Remove brake shoe/support plateassembly. Remove Park Brake Shoes 1. Remove shoe return springs from upperanchor pin. Figure 2.2. Remove, shoe to shoe, return spring atlower anchor pin.3. Remove brake shoe assembly from eachside of the support plate.Figure 2—Park Brake Shoes Replace Park Brake Shoes The park brake shoe assembly goes together in the reverse order of the removal instructions above. Always use new springs when servicing brake shoes.1. Lay the new brake shoes into thesupport plate. Figure 2.2. Install the lower shoe (shoe-to-shoe)return spring. Make sure the lower endof each brake shoe assembly goes under the flange of the lower anchor pin.3. Using a brake spring tool, or a largescrewdriver, install the right hand topreturn spring over the upper anchor pin.4. Install the left hand top shoe returnspring over upper anchor pin, outboardof the right hand return spring.5. Install the brake shoe/support plateassembly onto the Parking Brake Shield(66). Figure 1.6. Fill the parking brake lever bearing hole(located on the transmission case) withgrease. Use NLGI Grade Number 2Grease.7. Install parking brake actuating lever (5)into the bearing hole. Carefully alignthe cam end of the lever to fit over theupper anchor pin of the brakeshoes/support plate assembly. Figure 1.8. Align mounting holes with the threadedholes in the mounting flange on thetransmission.9. To avoid distortion of the support plate,install capscrews (64) and lock washers.Snug up all four capscrews, and then insmall increments (using a 180°/90° or"cross" pattern), torque the capscrews to81-97 ft-lbs (9.15-10.95 Nm).10. Install transmission yoke/park brakedrum assembly.11. Install capscrew (61) and lockwasher(62). Torque to 110 ft-lbs (12.42 Nm).12. Install driveline in accordance withspecific instructions in Section 050—Drivelines.MD 3060 Transmission NoteThere is no need to remove the mechanical park brake to remove the transmission. Simply remove cotter pin (22) and clevis pin (21) from Bellcrank (16); then, remove capscrews (19) and cable clamp (1) to release cable assembly. Figure 3. Disconnect the driveline in accordance with instructions in section 050—Drivelines. The transmission can be removed without further disassembly of the mechanical park brake control linkage. Mechanical Park Brake Control Assembly Removal To remove the mechanical park brake control assembly for repair, refer to the instructions below.1. Remove cotter pin (24) in two places.Figure 3.2. Remove clevis pin (23) in two places.The lower clevis pin has a flat washer(25) on each side of the Bellcrank.3. Remove clevis assembly (8).4. Remove cotter pin (22) and clevis pin(21) to remove control cable clevis (9)from the Bellcrank assembly.5. Remove lock nut (20) and flat washerfrom capscrew (14) to remove Bellcrank assembly from bracket. Assemble Bellcrank1. Install flat washer (15) onto capscrew(14). Figure 3.2. Install flat washer (13) onto capscrew(14).3. Install Mechanical Park Brake LinkageSpacer (12) onto capscrew (14), and into the hole in the Bellcrank (16).4. Install capscrew and Bellcrank assemblyinto bracket assembly.5. Install flat washer and lock nut (20).Torque to non-designated fastenerstorque values, located in Section 005—Introduction.6. To remove the park brake drum, grasp the outside of the drum and pull straight back. To replace the park brake drum, align and install capscrew (17) and lock washers in eight places. See Section 050—Driveline for torque values and specific instructions for replacing the driveline.Remove Park Brake Shoes See Remove Park Brake Shoes in AT 545 Transmission instructions, above.Replacement of Brake Shoes See Replace Park Brake Shoes in AT 545 Transmission instructions, above. Allison 2000/2400 TransmissionNoteThere is no need to disassemble the mechanical park brake to remove the Allison 2000/2400 transmission from the vehicle. Simply remove the cotter pin (16) from clevis pin (15), remove the control cable clevis (10) from the Bellcrank, and remove two lock nuts (17) and capscrews (19) from the cable clamp (12). Remove the driveline in accordance with the instructions in Section 050—Driveline. Mechanical Park Brake Control Assembly Removal To remove the mechanical park brake control assembly, refer to the following instructions.1. Remove lock nut (17) from capscrew(19).2. Snug upthe capscrews, and then in smallincrements, torque to 81-97 ft-lbs (9.16-10.95 Nm). Bring to full torque in a180° "cross" pattern to avoid distortionof the brake drum.3. Remove capscrew (3) and lock washerfrom four places. 4. Remove brake shoe/support plateassembly.Remove Park Brake Shoes See Remove Park Brake Shoes in AT 545 Transmission instructions, above. Replacement of Brake Shoes See Replace Park Brake Shoes in AT 545 Transmission instructions above, Steps 1 through 4.After replacement of the brake shoes, in accordance with instructions above:1. Install the brake shoe/support plateassembly onto the parking brake shield(4). Figure 4.2. Carefully align the assembly with thefour mounting holes in the transmissionflange. Make sure the cam lever fork(5) fits over the upper anchor pin andbetween the ends of the brake shoeassemblies.3. Install capscrew (3) and lock washer infour places. Snug up all four capscrews, and then in small increments (using a180° or "cross" pattern to avoiddistortion of the support plateassembly), torque the capscrews to 81-97 ft-lbs (9.15-10.95 Nm).4. Install transmission yoke/park brakedrum assembly.5. Install capscrew (61) and lock washer.Torque to 110 ft-lbs (12.42 Nm).6. Install driveline in accordance withinstructions in Section 050—Driveline. Adjustment of Park Brake Control LinkageSince the mechanical park brake does not include an automatic slack adjuster, it may become necessary to adjust the linkage from time to time.The driver's hand-operated park brake lever should require a force of 120 to 125 lbs to operate, just prior to the lever breaking over the center of the cam action. Figure 5. Adjustment of the park brake control linkage is accomplished by managing the length of the control cable. For the purpose of the following procedure, either disconnect the driveline at the transmission yoke (in accordance with instruction in Section 050—Driveline) or raise the drive wheels off the floor.Figure 5—LeverWarningChock the front wheels. Never go under a bus supported only by jacks. Place jack stands or sufficient strength under the frame rails to support the weight of the vehicle.1. Remove cotter pin (1). Figure 1.2. Remove clevis pin (2).3. Loosen jam nut (30).4. Adjust length of control cable. • Turn clevis (1) counter clockwise to lengthen.• Turn clevis (10) clockwise to shorten. NoteCheck to be sure that the brake control lever in the driver's compartment is in the fully released position before continuing.5. Hold the actuating lever in the brake-applied position with sufficient force totake up any slack between the parkbrake shoes and the park brake drum. 6. Turn length-adjusting clevis (1) asnecessary to line up the mounting holesin the Bellcrank.7. Install clevis pin (2) and cotter pin (1). NoteThe clevis pin (2) must be installed to check the adjustment.8. By trial and error, adjust the length ofthe control cable until the park brakedrum just turns freely.9. Tighten jam-nut (30) securely.10. Install a new cotter pin (1). Wrap endsenough to prevent the cotter pin fromslipping out.11. Lubricate all moving joints on theBellcrank.Replace Park Brake "ON" Switch1. Remove switch cover (29). Figure 5.2. With park brake lever in the up or"applied" position, remove the ring nutfrom the switch.3. Disconnect the electrical connectors.4. Using a VOM or DVM, check theswitch for open/close operation.If the switch operates correctly:• Adjust the switch position by loosening the ring nut at each side of the mounting bracket, moving up or down, asrequired.• Tighten the ring nuts securely when the park brake lever action operates theswitch properly.5. Replace the switch. It is normally open.6. Adjust the position of the switch forproper operation, in accordance with the above instructions.7. Replace the switch cover (29). Back to Top。
